Hey guys I'm trying to remove my headlight form my 2005 Expy. I removed the two 10'' bolts behind the headlight and also loosened the the one in the back. I followed directions in my manual, but still no luck.
I'm sure if there are any differences with the 03 and the 05, but I know with mine it is not easy. It is really snapped in there and there is very little grab room to get a hold of it. I think the last time I got it started on the grill side and was able to convince it out.
I just did my 03 last week and there were only 2 short bolts on the top that pointed from the front to the back. With those out I had to wrestle with it for about 5 minutes to get it out of the snap sockets that are in the fender. You need really good finger tip strength to get it out and then patience to get it to line up and get back in.
okay I tried all morning and still no luck. I even broke off a piece from the fiberglass bracket behind the headlight. why cant they be liked the 97-02 expy's where you just had to pull on the plastic clips? Any other tips you guys have.

I purchased PIAA bulbs and was having a heck of a time getting the headlights out following Ford's instructions. If you loosen the grille assembly just a bit so that the actual grille insert is able to slide (not the frame) this will allow you enough "give" with the grille frame to save damage to the headlight. It works like a charm and is worth the extra step.
You have to remove the big plastic protector that lays over the top of the rad and the grille, then the grille assembly screws will be exposed for you (without removing it again, I believe there's just one screw on the left, and one on the right). I can't remember whether I completely removed them, or just loosened them.. I think I just loosened them though. It was enough to give the grille insert some wiggle room and then the frame wasn't so tight against the headlight. Doing this takes about 5 mins tops. The headlight just slips out past the grille frame without much effort at all. Good luck.
