Exhaust Stud Removal

I have an '03 Ex with the V-10 and 94,000 miles. I am planning this fall/winter to replace the exhaust manifold studs. I can see one nut that isn't touching the manifold anymore and I hear a slight tick under load. I have read everything there is on this site about doing it. I am very mechanically inclined and was a diemaker for 12 years. I HAVE PATIENCE.

So my question is....Can someone give a very detailed process of removing a broken off stud below the surface of the head by using the "weld a nut to it" method?

I have read that some people swear by this process, but others swear by using easy-outs.

I did just fine using a drill and appropriate drill bits (cobalt drill bits were what I needed). Regarding studs broken below the head I have no experience with the weld-nut method and the easy-outs didn't work for me.

I don't think you can really weld a nut to one that is broken below the surface, best thing I've found is to get this.... Dewalt DW160V Compact Right Angle Drill You can get it at lowes for $125. Also, get some cobalt plated drill bits since the studs are pretty hard to drill with and some ez-outs. The studs will come out pretty easy.

Ive been reading alot of topics about broken studs. Ive had 3 break off on my v-10, and 2 studs break off on the 2000 SD 5.4 i used to own. I got lucky and the dealer fixed both of them no charge. Can they be replaced with hardened bolts instead? Or do you have to use the studs in the aluminum heads.

Yes you can use hardened bolts. Banks sent 1.375" bolts for the headers, measuring from the bottom of the bolt head to the end of the threads. I"m assuming they are grade 8.

A hardware store. Grade 8.8 M8x1.25x35 is a good size.
