Ok I have a 2010 Lariat 5.4 with 85k miles, about 2 weeks ago I noticed what sounded like an exhaust leak on passenger side. Upon investigation I noticed one of the nuts was MIA. The front most upper nut was gone and the stud is broke off close to flush with the head.
So I go get a stud kit and a manifold to fix my problem.
I get the inner fender shroud out and commence soaking the remaining studs with PB Blaster and Aero-Kroil to give me a fighting chance of removing the other 7.
I start with the upper most rear nut and I bump the stud with the wrench and it falls out (also broken off in the head). This is where I stopped!
How screwed am I? Can these be drilled/ez out removed? Does the engine have to come out for this to happen?
The stud that fell out appears to have been broken for a while (break has rust on it) Did Ford over tighten the studs and stretch the threads?
I had the same thing happen to me three months ago. Dealer had to drill them out and install a new manifold. Mine was under warranty or it would've cost $1200.
Very common on the older 5.4L engines, but haven't read much about it on the newer ones. Not an easy fix, I paid a dealer to do mine. The fix requires replacing the manifold and gaskets, which isn't cheap.
I've been involved with several of these before, although not on the 09-10 body. The issue is of coarse getting the studs out of the head, which usually can be serviced with removal of the fender liner and a little patience. Normally the stud piece can be drilled and unscrewed out of the head. You may need an angle drill for access..
My 2010 at work is having the same issue at 67k on the clock .... Very disappointing. I could live with it but I'm getting exhaust gas in the cab at start up and at idle, so I'm having our shop fix it .... Lord knows how long that will take...
If you have a fried with a mig welder, that often makes for quick removal.
