Maybe something as simple as weak batteries. Have them load tested before you spend too much time on it.
I agree low batts/voltage does do weird things to these trucks!
Batts are a couple months old (CLEAN terminals) and I've got 14.1 volts.
The 'power' lead pins (no. 3) on my old GPCM and corresponding pins in the harness look like they've been hot - slightly melted plastic right around pins. I'll try harder to take a pic (the camera I have with me is not that great).
Truck still not starting unless plugged in for awhile or cycle the key a few times (lighting a few GP's??). If not plugged in, it will belch a cloud of unburnt fuel-smelling white smoke for a few minutes. Otherwise runs great, except for still being a bit below desired HP/TQ level!
It's most likely the glow plug control harness that's causing your problems. There was a TSB on it that read:
This article supersedes TSB 04-22-8 to update Figure 1.
ISSUE
Some 7.3L vehicles equipped with the glow plug control module (GPCM), may exhibit a hard start or no start condition. This may be due to the GPCM connector.
ACTION
A new GPCM connector service kit, available for the 6.0L engine, can now be adapted to the 7.3L engine. Refer to the following Service Procedure.
SERVICE PROCEDURE
1. Inspect the GPCM connector for pin conditions such as; pin fit, pull out, bent, corrosion, etc.
a. If a concern is found, replace the GPCM connector with the kit. The kit contains a replacement connector with pigtail to be spliced into the existing harness.
DISREGARD THE INSTRUCTIONS INCLUDED IN THE KIT (WHICH ONLY APPLY TO 6.0L) AND REFER TO FIGURE 1 FOR WIRE SPLICING.
b. If no concerns are present, proceed with normal diagnosis.
the part number for the connector kit is 4C3Z-12B568-AA
I'll PM you my e-mail address. Send me an e-mail and send you all the shop manual info on it.
If you don't get the connections fixed, regardless whether you buy the harness kit or not, eventually you'll fry the glow plug control module or possibly the PCM.
I have the 'fix' part# listed above. I went in and bent the tabs around in stock harness enough that they make good enough contact to work. Waiting for a little downtime to do the re-wiring correctly. It doesn't help the truck is now at bodyshop getting fixed after rolling itself down driveway and hitting the only tree near its path... At least it will come out looking like an '07 and I'm getting an even 'badder' bumper for it!! Damage was all cosmetic thanks to the ranchhand-style bumper!
