So I took out my old c6 and transfer case after considerable persuation. I decided to remove the cross member to remove it as one piece. All went fairly well. Then I decided to put the new c6 back in without the transfer case. It bolted right up with minimal problems. Then came the transfer case. That thing is a beast. After wresteling with it and trying to get into a good position, It finally started onto the transmission splins. It slid about four inches then THUD. It won't go any further. I beat, twisted, shook, wiggled, and nothing could make it slide the additional 2 1/2 inches. After an hour or more of problem solving, I finally yanked it back off the splines and set it on the floor. I started looking at the sline shaft and realize ITS LONGER THAN THE ORIGINAL. I never noticed before. Now my delima is, rebuild the old one and put it all back in, or figure out if there is an extention for the transfwer case and modify the drive shafts. I'm leaning toward rebuild. Im going to see a guy today about a rebuild price. Well I guess my grand Dad was right, "A Sunday's Fix Never Sticks."
A tranny shop will take apart and swap out the output shafts for significantly less than the price of a rebuild. Expect to pay $100-200. You can buy the ATSG book for about $20, a pump seal for less than 5, and swap it out yourself if you are so inclined. Make sure you keep track of the exact order of how things come out, AND the EXACT orientation of washers and roller bearings. Its doable if you keep track of everything, and use your head.
The reason it does not fit is because Ford used two different length tail housings for the married transfer case set-up. One is 6" long and the other is 9" long. You can either get the longer tail housing witch may invlove shorting the rear drive shaft and getting a longer one for the front or take the tranny apart and swap out the shorter shaft.
I'd just get a gasket/seal kit and swap it out. you dont need any tools more advanced than snap ring pliers. be patient, and bathe any dry parts in tranny fluid as you re-assemble.
Well I found an "old school" tranny man here around home. He rins a little shop put back and he is going to swap my output shafts for $100. Bad news I guess is that he would have done a complete rebuild on my old one for $350. I guess a lesson here is to shop a little closer to home. Looking for deals on ebay can get you into trouble.
So all is well, I guess. Turns out the tranny I bought was no good either. The guy that was changing out my output shaft found ou that the clutches were just about gone. He helped me out though. I traded him my two bad trannys for one rebuilt tranny he had sitting around and $100. I think it was a prety good deal. I put the tranny in last night and it works great.
Congrats on finding an old school transmission guy. The one I knew kicked the bucket a few years back, now all I can find are guys who wont touch anything for less than $600. How much did you give for the transmission that did not work/was worn out? I would go back to the seller and get a partial refund (be fair, only ask for $100) to help cover the cost of the rebuild.

Glad to hear you got a good reliable transmission man; seems everyone here, wants ya pay thier / this months mortage for a rebuild. Everything is getting way out of my price range. I Got to start hitting those DIY manual's. lol
