Its been a while since I have been on FTE. I have an issue that I need to 'search' on FTE and received a pop-up that says that 'Searching is Disabled'. So I will post my issue here with the understanding that I was not able to search previous threads.
I have a 95 F350 with the 7.5l and the E4OD with BW transfer case. Whenever I attempt to engage the t-case (floor shift), it will grind horribly. It was like this when I bought the truck a couple of years ago and so I have always worked around this by shutting off the engine with the tranny in 'N' and then move the t-case shifter from 2HI to 4HI.
The PO had the E40D replaced by the Ford dealer with a Ford Reman tranny. That was about 7k miles ago. Not sure if this has any bearing on the t-case grinding but thought that I would include that info. The truck has 137k miles.
I've had that problem with the aod, thats why i've always just had to do it in park. even in n, there is some load on the output shaft, so I guess yours just has some more than normal and as it comes out of one gear starts spinning.
I just went through this issue wit hmy BW1356 t-case! You need to pull it and open it up!! I found out that the oil pump on this case is prone to fail and rip the oil inlet tab off. Nex the little piece of metal gets caught up in the range fork (the aluminum one, and not the platice one, go figure!!) breakiing the alignment tabs off that. Now your t-case floats in a sort of limbo where it shifts, and you hear the grinding of the splines spinning and not meshing with the gears!
I bought the oil pump parts and range fork from Ford, and a new chain (might as well if it has any miles on it, it's probably stretched some!!) from Bronco Graveyard. All cost less than $200, and you end up with basically a new t-case!

I do some wrenching but never on a t-case. How complex is it to remove the case and make these repairs?
The first question should really be...can I diagnose the problem with the tcase still mounted in the truck?
You need to pull it, especially if it is already grinding. It's not hard, just time consuming if you don't have a lift and a good tranny jack. There are 6 bolts that hold it to the tranny. The bottom 2 bolts are the biggest pain as they are tight in and close to the crossmember/trans mount. Once you get it out, it's fairly straight forward as to pulling the case apart.
