I have an 89 EB w/302. I swapped the auto lock hubs out about 10 years ago for manual lock hubs and have had no problems. You just have to lock them and then push the 4X4 button of your choice. Mine used to click near the passenger side and then go into or out of 4X4. Now, nothing happens. It is in 4x4 mode but the hubs are not locked. What is it that controls this and is it costly and / or easy to replace / repair ?

It actually sounded like it was in the glove box area or kick panel. I have just never really tried to fix it but am not interested in doing so. Heck, after replacing my timing chain and sprokets this past weekend, I have more confidence than is probably good.
Yea, it used to sound like something trying to engage but no longer does anything.
Is the relay like most others, non-repairable ? If so, how much do they cost and what is involved in replacing it ? Surely it couldn't be that complex but my Ford has surprised me from time to time.
The click was coming from the shift control computer, mounted behind the R kick panel. If it's not working any more, try doing the simple diagnoses: is it getting power? Is it grounded? Is it still connected to the transfer case? Is the t-case motor OK (it's VERY common for them to freeze up)? Is the control switch in the dash still connected to the computer? A Haynes manual shows the wiring.
I had the relay's go out from some moisture that collected in them. You have to pull the control module and open up the gray case. There are 2-3 black rectangle boxes, which are the relays. You have to unsolder them from the board and them test the relays. Just replace the relays, Radioshack.com has the parts. Next the motor that engages and disengages the transfer case stopped working. That was the nest part to replace. That came from factory only. I had to remove the motor and move the lever manually.
