Can't speak to an '04, but on my '05, I can start the engine, yet not release the key from the start position, and the starter will disengage on its own. I.e., rather than releasing the key once the motor starts, you can continue to hold it in the start position and the starter will still turn off.

If this means that the starter is actually under computer control, maybe there's a key sensor in the ignition that is dirty. It looks like my tumbler assembly can be removed by depressing a tang with the ignition key inserted and rotated. Maybe it could be removed and the internal cavity swabbed with a cleaner?

If the programmer was any good at all the computer will "know" that the starter is engaged, and wouldn't care about the key......

Short story: took the truck back to the dealer on 11/15/05 and they replaced the starter. There hasn’t been a problem since.

Long story: picked up the truck at the dealer and had the problem the next day when I was 120 miles from home in the middle of the desert. I turned the key off and jumped out of the truck. The starter kept going and I had the key in my hand. I was wondering how I was going to get home if the starter didn’t stop. A minute and half later, it stopped. Monday after work, I stopped by the dealer and talked to the service rep and the mechanic. I told both of them I still had the same problem. The mechanic told me he had ran a series of tests but could not replicate the same problem. There seemed to be a misunderstanding of what the service rep wrote on the service order and what the mechanic understood the problem was. That’s my take on what happened. It was agreed I would bring the truck back the next day and the starter would be replaced at no charge.

The next morning I was sitting in my truck waiting in the service line. When the line moved forward, I started my truck to advance my position in line. It happened again. This time there was a Ford service rep to witness the problem. What a relief to have the problem happen there. The starter was replaced and the truck was picked up later that day. I have had no problems with the starter since but the fuel gage is another story (or post). I do have to state that the service rep and the mechanic have always done their best when dealing with me. I have had more than my fair share of problems with this truck and it doesn’t have many chances left. Sorry for the long post.
