My head gasket went at 46000km and I had the same problem with the coolent before the gasket blow. I just got the truck back today. I will update if the new gasket fixed the problem.
OK, this is where i am with this. After 2 days at the dealership, the called and said that they could not make this happen. They said they took if for a ride on the freeway 20 miles @ 80 mph and nothing. Replaced the resevoir cap, and said "Let's see if this works". Hmmmmm, I had given the truck back to them without the 65 hp mod. Today I drove to work with the stock program, and no problems.... But I don't like the performance without the Diablo. I'm gonna let it stay this way for a week, and then put the 65 HP back in. Can I guess at this point, from the feedback, that maybe the predator is putting more pressure on the heads, and they are pulling away from the block? If so, how do I get the shop to acknowledge that there is a problem, when I can't give it to them with the program installed? I do know this problem happens without the program in when i pull my 5th wheel. But, I can't let them pull my trailer around to admit there is a problem. They already burned 1/2 tank of fuel (and didn't replace it!!!).
I'm starting to miss my old '96 7.3.

Make a drive time appt. with them, hook up and take them for a ride yourself, thereby, duplicating he problem w/o the programmer. Otherwise you will likely be stuck with coolant puke.
If it cost you some more fuel the so be it. It will probably be the only way to make it happen.
In my opinion ...you have a sorry *** diesel tech ... my tech took one look at the "coolant crud" on the inside of the hood and on the engine and told me what the prob was ... no need to "replicate" anything for him ... any othe deales in your area ?
Mine neve "puked" pulling a grade with a load .. it always did it in Tow/Haul decelerating ... see steam come from under the hood rolling down a hard grade ...

This is why I sold my Predator. My truck would not puke coolant in the
tow mode, but it would puke some coolant in the 65 hp mode. Ever since
returning the truck to stock it has had no coolant loss. I am now using
the SCT in the tow tune, it blows no coolant at all. The tow tune feels just
as good and shifts better than the 65 hp mode the Predator had, and I
have my t/h back like it used to be when towing.
It looks like all tuners an programmers are out or your head gasket will go. Thats a good deterrent. Hopefully a new head gasket will be coming from Ford to fix the problem. According to Ford Doctor that is.
Here's the way I see it. These 6.0's are designed to take so much...and the gaskets, hoses, tolerances, etc. are designed at that spec. If mods are made, that spec is exceeded, such as maybe the pressure on the head gasket. Let's face it...the companies are cheap. They are not going to install a head gasket that exceeds the need based on a computer designed spec. It seems that some folks on here experience problems with aftermarket hop up kits. I just don't see the need myself.
The overflow bottle was filled to the brim when I used the
Predator in the 65 hp mode. It only puked from the cap,
not the heads. I towed my 8000 lb tt many times in the
45 hp mode and it never puked from the cap when it
was full. I have had no coolant loss from the heads.
Once the level got slightly below the max line, the coolant
puke even in the 65 hp mode went away.
Just my 1 1/2 cents worth.

new gasket and head bolts from what my tech said ... the "stretch" bolts stretch too much .... good news !
no , not from the heads ... the heads over-pressurize the cooling system ...blowing thru the cap ... my heater core blew at 30,000 miles ...i'd be willing to bet the heater core was weaker than my cap at that moment ...
Glafond, I can't find this post - can you put in a link to it??? I"m getting a new Diablo next week and I"m brushing up on all info I can...
SuperV10. I have saved it somewhere, and i will find it. but, basically it said that the "evidence" of an installed program can be hidden by re-loading the factory program twice - without starting. i'll send it when i find it.
Alright, testing phase is over. I ran the truck for several days without the Predator. There was NO coolant overflow, however, the truck feels like a complete dog without the tune. Then, I put the tune back in during my lunch at work, got home and there was coolant everywhere. So then..... I took the tune out, cleaned the coolant of the engine, and towed my 5th Wheel. Coolant everywhere. I must be on the borderline with this head gasket issue. I called the dealership and told them i'm bringing it back, and also that i have heard that this is not a cap issue, but a head gasket issue. But wait, there's more!!! I was looking around the truck today, and noticed that the fine conti tires they dumped on my truck are just about worn out. 12K miles!!! I ripped into them big time about this. More to come. Stay tuned!!! (pun intended)

Ok sorry for the delay in posting since my last post.
6 injectors where replaced, coolant cap and bottle, fan clutch, and an update was done to the computer. So after all that my coolant still blew out. Since all that my alternator has died and was replaced and at that time I mentioned the coolant problem is still ongoing and ford said it was the head gaskets and they will need the truck for about a week. I am happy to let them have it but I just really want it fixed! It’s been in the shop about 5 times since my last post. But I still have some questions
1) When I start up my truck and turn the heater in I get allot of condensation blow out on the inside of the windshield, its enough that I have to wait to drive because I can’t see out. Is this the heater core leaking???
2) Is the new head gasket better or updated since the original?
3) I have seen on here that the EGR Cooler is another common the problem. Should I question ford about this as well or are they just hoping to get me back next month to fix that?
