Transfer Case stuck
Bought a used 1998 Ford F150, AT, 4WD manual (floor shifter), 4.6 V8, Scab with 145K miles. It came from utility company.
Engine sounded OK, tranny shifted fine. 4WD light came on when turned on etc. It was in 2WD when is test drove it.
Several days later at home I tried to gett in 4WD and the shifter wouldn’t budge, either with engine off or on-the-fly. I thought the transfer case was busted. I started kicking myself for not checking it out. I needed the 4WD for the winter in PA and the Scab for new baby (seat). {Got rid of my 1992 F150 Flareside XLT (a beauty), regular cab, 2WD etc}

Anyways, took it to a shop I can trust and the guy told there was no major problem. The transfer case was stuck because of lack of use. $75 for the clean-up. Now the transfer case is working fine. But – I have to be in Park, engine off to shift between 4WD(hi-lo)-2WD etc. this is suppose to be shift on the Fly. When I try to S-O-F (2WD-4WD-2WD) I hear a sound like clutch grinding.
Any ideas?? Should I check the oil in the Transfer case/Diff etc?? Will that be the problem.?

It is a very nice truck – but two other problems I noticed. First, ticking/pinging noise during acceleration but not at idle or cruising speed, it is more noticeable when the engine is cold. Also that “thud” on take-off from a stop. Feels like something is loose.

I don't know much about F150's, but do you have manual locking hubs, or are they the rachet style without a **** on them?
Could be that the front driveshaft u-joints, diff, hubs, etc, are dirty/stuck enough that when running, the front driveshaft doesn't spin up fast enough, and you get the grinding noise.
I would use 4x4 for a little while, doing whatever you need to do to get it in 4x4 in the first place and work out some of the front driveline to see if it loosens up.
You do not have front hubs. At the wheel are CV joints and lock up is done at the transfer case and front diff. Diff is locked by vacuum.
As I said, all my MSOF have made some noise for me.
