Just got my 2004 FX4 SCREW back from the dealer for the Cam Phaser job. This is after the rear end clunk and total brake failure. Dirving on the highway today and all of a sudden I get a grinding noise and horrible vibration coming from under the truck. I went to pull over and when I got down to 5mph I felt a thud and the problem stopped. About 30 min later I took off from a stop light and the same thing. It felt like I was dragging a metal box under the truck. Called Ford and they were stumped, but said "Bring it in". It feels like the transfer case is trying to engage, but getting stuck. Why???? I have it in 2 wheel drive.

Power stroke go for it! you dont have to worry about getting less MPG. my 04 CC FX4 6.0L gets 15.5 mpg avg. the wifes F150 EC FX4 gets 14.8 avg. on the plus side, I can walk away from the wife at any traffic light.
Haven't got a call back from Ford yet, but a deal is already in the works for a 2005 F250 XLT Crew Cab 6.0L Diesel pending their offer on my FX4 as a trade. They quoted me a price $3500 below INVOICE. Not too bad.
I just can't trust this truck anymore. Last thing I couldn't trust was my X-wife and I divorced her. (cost me alot more than a new truck)
If it was 4 wheel engaging, you most likely had a vacuum leak. On the new F150, loss of vacuum to either side up front will cause the axle to engage.
Dealer couldn't find anything wrong with the truck ( go figure ). I asked about the vacuum leak and was advised that there are no vacuum hoses. Everything is electric. Who cares! Picking up a new 2005 F250 Powerstroke Crew on Tuesday. More than happy to give this POS back to Ford.
