I working on replacing my door panels on my 56. I'm looking for ideas on either making my own or purchasing some. I don't have the window cranks anymore since I'm running power windows. The window switch is in the door panel.
they are pretty easy to make. i used the peg board type material. no holes though, i think its compressed board. its like 1/8 of an inch thick. made a template from paper and transfered it to the board. i used recycled carpet foam and cut flames and glued it to the board then i covered it in my material and glued it down. they turned out great and was real cheap.
Making door panels are very simple; I made my panels from 1/4" oak panels which also come in 1/8", varnish w/mahagony stain then added carpet and door pocket to the bottom. When I repaint the truck I may go with the rod door interior.

Or you can use 1/8" birch plywood usually called "doorskins" (so named because used to make hollow cored doors) from your local lumber yard, if you are going to bend it around curves like at the back of the cab, larger lumberyards sell a special ply called bending ply or bending board. If you use plywood either give it a coat of paint/sealer on both sides or use acoustical caulk to glue a sheet of polyethelene vapor barrier to the door first to prevent moisture penetration. If you have a local plastics supplier you can get 1/16" ABS sheet (same as Rod Doors uses) that can be bent, heat formed glued (ABS plumbing pipe glue) or layered and is moisture proof. Most custom upholsterers use the doorskins or 1/8" hardboard (Masonite).
I went to Lowes to check out what they had. The only thing close is a particle board with is 1/8" thick, similar to the ones with holes everyone uses to hang tools on but with no holes. I would think the plywood is too heavy and hard to work with? I have to make several holes in the panel also. I've heard of the masonite board but have been unable to find any. I purchased some board from the upholsterer to do my back panel on the cab. It's dark gray in color, and actually looks like thick cardboard. It worked nicely and bends easily without breaking. It's also light weight. However, the upholsterer wasn't cheap and really didn't like the idea of me doing it myself. (cuts into his profits.). I've also heard it called, "fiberboard". Would love to find out who carries this stuff. It seems it's pretty popular for auto upholstery. Still looking.....
The 1/8" ply is pretty light a 4x8' sheet is less than 10#. It cuts easily with a saber saw or a little more difficultly with a utility knife. Hardboard (Masonite is a brand name) sounds like what you found at Lowes, a smooth surfaced tan colored board. Particle board is NOT what you want, it is a light color with obvious texture of the particles like glued together sawdust.
I have not found a source for the upholsterers fiberboard which is a moisture resistant type of cardboard.
Check out roddoors in chico, calif. They have GREAT Door panels for the 53/56 trucks!! You can even upholster them yourself like I did!! Very easy. I got the ones with moded armrests (good place to mount switches too!! Good luck!
