6.0 air filter alignment problem
I have a 2004 xlt with a 6.0 power stroke and noticed that the rear section of the air filter assembly does not seat and seal properly on the center housing. When looking at it from the front of the engine, the edge towards the passenger side has a larger gap than the other side. The front section mates up tightly with a consistant size gap all of the way around the sealing area. When I took the sections apart I did in fact notice dust and dirt in the intake tube going to the turbo. For the time being I added some duct tape around the area in question to seal it. I have found two others at this time that have the same problem. I contacted the dealer and so far they have not taken this seriously. The dirt that enters this area will definately compromise the turbo and the life of the engine. Any help will be greatly appreciated.
Thanks Curlee
6.0 Air Cleaner Housing Appears Warped/Misaligned:
The appearance of a misaligned sealing surface between the air cleaner and mass air flow sensor is due to the design of the air induction system and the positioning of the clamps. The air cleaner should be sealed providing the gap is not greater than 16mm (5/8"). If the gap is greater than these measurments, attempt to reseat the air cleaner to the mass air flow sensor. If the gap is still too wide, replace the air filter element only.

Loosen the intake tubes between the filter and the turbo. Reseat the connection between the MAF and filter.
