My '96 ext. 4.0 aeroster has the worst brakes of any vehicle I have ever owned! My wife drives the van and gives it to me when "something sounds funny" We got 50000 miles on the factory brakes---I had to replace both rotors. No big deal I do all my own stuff...got 22000 miles on the next set of brakes, replaced both rotors---at this point I am slightly irritated at the wife...19500 miles I pull the wheels to do a little preventive maintainance--one trashed rotor! What is up with this van? As a general rule I replace the pads every 12000 miles whether they need it or not just to prevent tearing up yet another set of rotors. Is this normal? We have 137000 miles on the van and the only thing that has gone wrong is a water pump at 100000 miles. I don't know anybody else that owns an Aerostar so I thought I would pick your collective brains!

We also have a 96. Nothing wrong with the brakes after 76k miles. Inspected them and do not even need replacing soon. My wife is a safe driver and doesn't use the brakes more than necessary though.
Sounds as if the driver is the problem, not the design or construction of the brake system. As previous posts allude to, one does not normally encounter a failure rate as you are experiencing.
My wifes van is the same way.Had the brakes done " professionally " 6 months ago,rotor warped within 4 weeks.They recut it and both were warped again within 6 months.Put new brakes and rotors on again over the weekend,this time went to Pep Boys and got the Raybestos rotors for $65 a piece,the other ones were about $35 a piece.The Raybestos ones come with a one year warranty,I don't think the cheap ones had more than 30 day warranty.I've read other posts that say avoid the cheap ones,so hope it works this time,have a year to find out.
'93 Aerostar 164,000 miles
This has been stated many times previously but one more time. Rotors warp because the lug nuts are not torqued properly and within specs. I can testify cheap rotors work just as well as the more expensive---caveat---as long as they are torqued properly. When you have brake/tire work performed insist they torque those lugs by hand to within 85 to 100 ft. lbs. Most people assume the tighter the better. Just isn't so. 'Nuff said.
Aerostar rotors are designed to be replaced not turned. Here in Canada their only 56$, pads should last 50-70ks. My Brother in Law works for Ford design in Oakville Ontario, most vehs are designed that way, just as synthetic oils are used to make it more convent.

Boy, talk about weird timing, I just post a reply to this thread a few days ago, tell the wife to take the van in for rotate and she calls and says brakes are eating into the rotors and they want $300 (Les Schwab, NW US only). I tell them put it back together. I got semi-metallic pads and a rotor for $35 total! I'm getting good at the install, both side w/ one rotor in less than 30 minutes. I would have replaced both rotors but they only had one in stock. Luckily the other side was only a few thou. grooved.
I think the torque thing is right on, I never over torque and have never had rotors warped on any of four Aerostars or Rangers.
