Nuts! The "edit" fuction on this BBS only works for 60 minutes after posting.
Forgot to mention having to have the air conditioner hose seals all replaced due to slow leakage and loss of R12 charge last year.
The cargo van was ordered with PE Pkg 426, cruise control/ tilt wheel, 2k lb payload pkg, dual cloth captains chairs, trailer towing package with 3.73 limited slip axle, auto trans and a/c.

List miles and problems

I have a 1995 AWD Aerostar with 4.0. I bought it used with 56,700 miles on it, so I inherited some problems which I wouldn't attribute to any defects other than the defects in those incompetent technicians who did damage to it before I bought it. Here's my list. I left out things like fluid changes and regular maintenance items since I wouldn't consider them problems.

44,770: new rotors and pads; new shift governor, valve and spring; electrical recall 98S02
sometime prior to 56,700: stripped transfer case plug (watch out for the quick lube goons)
56,700: new CV joint/half shaft (boot was torn so I replaced the whole shaft even though it wasn't making any noise)
57,405; replaced thermostat (stuck in open position)
63,170: new intake air temp sensor (was actually OK but looked like it was shorted)
65,503; new left rear wheel cylinder (bleed fitting was broken but was otherwise OK)
66,836: new front pinion seal, new transfer case speed sensor (both were leaking)
66,854: replaced outer tie rod ends (both sides bad)
68,475: removed injectors and ultrasonically cleaned them (one had poor spray pattern, others fair)
69,533: new fuel pressure regulator (old one was marginal)

In some cases, I could have taken some short cuts (i.e., replaced just the CV boot, etc.) but I figure once I have something apart, I don't want to have to do it again in six months just because I tried to save a few bucks.

List miles and problems

1991 197,000 miles
3.0 liter 5 spd.
Warranty repair of alternator, anti-lock brake switch

usual brakes, 4 sets of shocks(KYB lifetime warranty), a couple leaky rear wheel cylinders

NOTHING with the engine mechanically. It is starting to lose a
bit of power, that started about 150K.
Exhaust and clutch at 108,000

Rebuild transmission next week.

MUCHO problems with airconditioning. Bad compressor(warrantee), at least three replacements of the hose that loops around the steering rack.

About 8 power window switches. These are the worst crap design.

I had to replace my A/C hose, too. What a stupid design!! Rubber part lying on the hot steering rack. Has to melt. When I installed the new hose (was a pain..) I put lots of heat-proof insulation around, tightened up the whole thing with a clamp and made sure the clamp's screw is lying on the rack for keeping a little distance to the hose. Works great!

92 Aerostar 3.0 V6 with 78,000 miles. Had new power steering pump at 26,000 miles under warranty. Had body seam leak in roof over windshield repaired under warranty. Put two sets of brakes on it. Put one exhaust on it (back half after the cat). I do tranny fluid changes every 25,000 and have not had any problem with tranny other than smelling like hot oil m(assumed tranny fld smell) in the van when pulling 2000 trailer 65 mph. Air con hose rubs steering linkage and finally blew out at about 70,000 miles--new part upgraded to not rub. Ignition switch wore out. All in all it is one of the best vehicles I (actually my wife) ever had. Runs great though uses a couple quarts oil every 3000 mile oil change. Hate oil filter location above starter motor as drips oil on starter when changed and can short out hot battery lead with filter wrench if not careful.

137,000 miles. PS hose leak when under warr. Rear lip seal on intake leaked oil, under warr, never was fixed all the way after 3 or 4 tries, even getting Ford involved did not help, still seaps a bit. Oil pan leaked. Replaced both inner and outer tie rods. rack and pinion. 3 rear pinion seals, under warr, finally fixed with a repair sleeve. Pinion bearings, dealer burnt up the bearings using an impact on the pinion nut, to much preload. Broke wire in the door jam killed power window on pass side. Headlight lenses. All the hoses and belts. Eats thermostats. Fan clutch, water pump. Front sway bar bushings. Rear axle bearings and seals. The usual brake things. Transmission rebuilt at about 98,000 miles. Dome light switch on drivers side and in tail gate. I guess I've had more trouble with oil leaks of various natures than anything.

1989 3.0L V6. 130,000 miles. No engine probs. Stil plenty of power (3.73). Heater core was a son-of-a-_____. Bypassed it. Brakes at 85000. Exhaust at 100,000. Front brakes locked up 105,000. (Never seen a mini-van powerbrake like that before) Power windows and lock switches junk. Got smacked in the butt never could figure out how to shut off dome light. Trans still great.

AWD 91 Aerostar (4.0 l) situation mentioned on the board previoiusly.

Intermitent extreme banging/popping noise, shudder, vibration along drive train when turning in forward and sometimes reverse - 80,000 km [just checking it out now thanks to a helpful reply and appears problem is connected to a solenoid in the transfer case]

All the other normal stuff like brakes and air conditioning.

One interesting happening was loss of transmission fluid (no drip though) with final overheating of transmission at around 150,000 km. Perhaps fortunate for me it was close to winter time with freezing temperatures so no apparent transmission damage. [Turned out to be a leaky seal which allowed T fluid to be siphoned out through the exhayst system. This seal was changed with no similar problems at 220,000 km]. Transmission person new of this happening to others.

91 4.0l AWD w/176000mi,purchased used w/37000mi. In order of occurence: thermostat-stuck open, muffler, brake pads/shoes and a pair of warped front rotors due to improper torque on lug nuts, front upper ball joints (what a bear of a repair- but it can be done), tie rod ends, shocks, alternator, A/C evaporator/drier along w/all seals replaced, numerous R12 charges, A/C compressor, 2 sets of ignition wires. rebuild of entire brake system trying to eliminate anti-lock and brake warning lights that would not go out. Replaced both rear axle bearings due to worn, knocking shaft. No problems w/engine or transmission despite plenty of heavy trailer hauling (re:axle wear). There is a slight tappet knock when cold that goes away when engine warms.

1992 3.0 liter, v-6 aerostar with 154,000 miles. original owner. car is now sitting in yard until I get around to replacing the catalytic converter. starting smelling real bad like burning rubber yesterday, and eventually effected the speed at which I was driving the car to get home. Just bought a new radiator, other was clogged. Leaking power steering fluid from who know's where? Replaced both front rotors about 4 months ago, they both were cracked. Two studs on each exhaust manifold have rusted off, and am told that this is a common and major repair job! Just finishing unjamming the sliding door, which had for some reason gotten stuck. Had to remove the door panel and work the linkage really good. Air Conditioning went at about 60,000 miles, have had it fixed on 3 occassions but it has not lasted long enough after the repairs to put several more hunder dollars into the ac. Otherwise, the Car looks great, and has been very dependable. But I have given up and just bought myself a chevy truck.
