Don't mean to become a pest, but did not get any answers on our last post -
Can someone tell us something about the transfer case on the E4WD, or tell us where to look for info? We have a Haynes book, but it only covers 2WD vans. We have never owned a 4WD vehicle before, so don't know what we should be doing maintenance-wise with this one. It has 142,000 miles on it, so should something be done with the transfer case? I did a search and found mention of changing the fluid. What type of fluid does it use, how much, and can somebody describe the procedure to do it? Also, is there a way to check the fluid to see if it is OK? The transmission seems to be working normally, although we just had to have the modulator replaced, as it was eating trans. fluid, and it was going into the hoses. This is what made us wonder if the transfer case needed any maintenance.

There is a drain plug (a big one, greater than 1 inch) and a fill plug the same size, both on the rear of the T/C. The drain plug is below the fill plug. Just open both plugs, then close the drain plug and fill through the fill plug. The E-4WD transfer case uses Mercon just like the transmission. Since it takes only less than 2 quart, I filled it with synthetic transmission fluid. Remember to fill it to the point where it is about 1/4" below the bottom edge of the fill plug. If fluid starts flowing out of the fill plug, then you have overfilled slightly. That won't hurt anything, except that the excess will find ways out of the transfer case until the correct level is reached, and you might think you have a leak.
The transfer case is a rather simple affair and relatively bulletproof under normal driving conditions. With your current mileage there is little to worry about. Follow copper's advice and change the fluid and you should be good for another 100,000 miles. I rebuilt mine around 200,000 miles, mostly out of curiousity, and found minimal wear on the chain and gears.
