I pull a 5000 lb TT with an 04 Expedition equipped with tow package. I am using a Prodigy brake controller mounted at about 70 degrees (max allowable I think) just in front of my right knee--the only place I could find for it. Most of the time it works well, but on three occasions I have had almost total brake failure--fortunately all when going slow. The pedal becomes spongy with kind of a throb or chatter. The Prodigy tech says the brake controller should not affect the Expy brakes, even if it is not working. Ford says it may be overheated brake fluid. Obviously, I must correct this before I take another long trip. Any thoughts or suggestions?
Do you know if the trailer brakes are adjusted correctly? Is the Prodigy set up so you can almost lock up the trailer brakes with the manual control? Have you tried upping the boost setting? Reason I'm asking is, if the trailer brakes aren't working well or at all, you're putting a tremendous load on the Expy's brakes with that extra 2 1/2 tons.
I have to agree with Steve, make sure your trailer brakes are adjust correctly and lock up when you engage the manual control at 25 mph, I think that is how it is stated in the instructions.

the controller has nothing to do with pedal feel, if you are feeling a change in the way the pedal operates it is not a controller problem, it only uses voltage to operate the trailer brakes. it sounds like someting is wrong with the brake system on your expedition.the only way it could have something to do with the controller is if you have it set so low that it is not braking the trailer at all, or there is no braking signal getting to the trailer and causing the ABS to kick in when you apply the brakes with some force.
Victor--no, I live in Tallahassee FL. Thanks all for your comments and guidance. The last failure occured in SC though, which is some connection! The prob has occurred three times in about 15k of trailering, so it is very intermittent. The Prodigy tech asked what the dial reads when it is happening but I am rather busy trying not to crash into anything and don't have time to look. I do check the Prodigy each time I start the Expy to make sure it still reads 5.9 or 6.0 and that I can feel the trailer brakes kick in. I guess the whole system needs an immediate check starting with the tow vehicle's brake system, though the prob has never occurred when not towing.
