The check engine light does not have to be lit when you take it to the dealer. If it comes on then goes out it sets a code in the computer for what ever reason it came on for. Keep taking it back until you have enough documentation to invoke the lemon law. You'd think that a dealer who is authorized to sell vehicles would make sure they had competent service personnel -- that is really the problem here. They've taken it apart, fixed the problem and now they can't get it back together the way it is supposed to be. That seems to be the way it is at any dealership -- they've got 2 dozen guys slinging wrenches and oil and 2 of them actually know what they're doing. The rest are just drawing a paycheck and scratching to keep their jobs.

I'm no expert but I'd say that given the symptoms you have described and the fact that you've had a check engine light come on without setting a code, you've got a bad ECM. The check engine light only comes on if there is a problem with the electronic feed back system. Any problem with the electronic feed back system HAS to set a code. If it doesn't, then the ECM is faulty for not seeing it or recording it. Or, there is no code and the ECM is causing the check engine light to come on. It will be tough to convince Ford of that!
