My dad just got his 2000 Expedition 5.4 back from the dealer, they said the transfer case was bad causing the front end vibrations. They said it would be around $1500 for a new transfer case and another $500-$1000 for install. So I was wondering is there anywhere I could get a transfer case besides the dealer and does anyone know how much it would be? How hard is it to install the transfer case? For a temporary fix could we just remove the front drive shaft to eliminate the vibrations? Thanks for any help.

1. Try a local auto recycling yard. You can also visit a local full service collision shop to find out where they go to get remanned transfer cases.
2. Fairly simple if you've got a lift and some good tools. Preferably air tools. You'll also need either a really strong set (2 pair ) of arms or a tranny jack to drop it. You can rent them at most reputable auto parts store.
3. Yes. It will also verify if the problem is indeed the transfer case. I'm not sure if I would trust a dealer (or anyone) that has a financial interest in the replacement of your transfer case.
Thanks for the help Monsta. It looks like we are going to try to take the driveshaft off and see what happens. Also, is there a special socket required for the bolts on the driveshaft to the transfer case and diff? Because I tried tonight to just loosen a bolt and my 12-point socket just jumped over the head of the bolt and I didn't want to try any more so I wouldn't strip the head.
Like Monsta said, before dropping $2-3K, have someone else diagnose. There are numerous options to the dealerships. Look for driveline shops, 4x4 shops and even transmission shops. Check around for reputable places to go.
Thanks for the link buzzard, I pulled the #104 fuse for the a4wd and it didn't do anything, the front end was still popping when turning tight. This A4wd is annoying. I did a search and found out you had the same front end popping as my dads expy does. So I was wondering if you ever got the noise solved, buzzard? I found a lot of 2000 expys with front end vibrations, but I couldn't find a solution. The dealer says its the transfer case, but we dont want to drop $2000 yet. The shop I use diagnosed the problem as bad lower ball joints and replaced under my extended warranty. This didn't cure the popping noise although my truck drove better with the new joints. Mine is definitely not 4WD related. It really only makes a noise when I have the wheels cut fully to one side and generally only in reverse, i.e. when backing into a parking space. To be quite truthful, I haven't even noticed the popping in several months......I wonder if it is still happening????
Well thanks for the response buzzard. Just yesterday, we put the expy up on jacks and drove it, and it drove all four tires even when we switched it out of 4wd. When we took it out of four wheel, the transfer case motor just made a click. Is a click the right sound to hear, or should we here the motor going and pulling it out of four wheel? This is the first truck we have had with an electric motor on the transfer case, all the rest were stick, so we don't know what sounds the motor should make. The transfer case goes in and out of 4L pretty good, but it clunks very loud compared to my bronco, but it doesn't seem to much when pulling it out of 4wd. We are hopping its only the motor going. I wish the expys transfer case had a slot where you could stick a wrench in to manualy pull it out of 4wd like my bronco does.
