I've had my F-150 for 9 years with factory (capped) lugs, but I was the only one who ever removed the wheels from this vehicle. I never used an impact to either tighten or remove them. Never had even one lug nut bulge or become unusable, and I rotate the tires twice a year. Same thing with my 13 year old Focus. Now my wife takes her Fusion to the dealer all the time for oil changes and rotations, and we've replaced all of the lug nuts on that car 2 times, some have been replaced 3 times (I've gotten the dealer to replace them once for free).
I agree that the capped lug nuts are a poor design, but if not subjected to the trauma of an impact, they at least have a chance of lasting quite a long time. From now on, if any of these vehicles have an unusable lug nut again, they will be replaced with solids.
What a poor design for long lasting I guess. With so many lug nuts to install, it would take forever and I love my air gun for removing and installing the nuts, then torque the final turn. I would ask the dealer to honor the warranty on these, but I am sure the problem will arise the next time I swap winter tires... I am gonna look at the alternatives.
I went to the McGard website and entered my 2024 f250 OEM wheels and they do not make any lug nuts for my vehicle. quite odd I would say.
I spoke with McGard on Thursday, looking for the same information. They said their tech would call me this week. I'll report back on what they tell me. They do sell washers that appear to work with their lug nuts...... But what do I know??
I had a F150 that had the swollen covers and I couldn't change a flat due to it.... The heck I want to repeat the same experience. I'd sooner change the rims then blindly trust the stock lug nuts long-term.
Doorman makes a replacement. Has anyone had any experience with them? Wonder how long they last before rusting if I use an impact driver on them... I do believe the McGard 64023 fits just fine according to Autozone.

Dorman will be the finest in fast rusting Chinesium.
Just accomplished the winter to summer change from the studded Haks on 20" factory take-offs to summer Haks (Outpost n3?) of a slightly larger size on factory 18" wheels. 7/8 is THE perfect fit on the unclad factory lug nuts.
