I think I've fixed it, or at least I hope. Just put in standard ignition switch. Could not replicate problem.
My theory now is the first new switch I purchased failed after a few months and the second new switch was bad from the start.
Also looks like it was energizing the shaft as we have carbon scoring on the shaft, also explains why sometimes it would get stuck sometimes because it was welding itself together.
