Custom door panels project

Starting a thread to track progress on my door panel project for a 1977 F100 Custom. Truck is light jade two tone with dark jade interior.

The green interior parts are tough to find in good shape so starting to mock up my own pieces.


Mock up. MDF. Just getting size set for templates. Arm rest cut from donor panel. Will cast/mold from rigid foam as final step.


Mock up with custom burl and epoxy insert. Green vinyl not easy to match OEM dark jade. SMS super pricey - maybe invest later but not now. Speaker grille will sport 3/16” aluminum slats top to bottom - one shown in pic.


Testing fit with vinyl wrap (not glued yet). Solid oak insert which I prefer to epoxy look.

Yes indeed!
The green you’re using looks really nice. But I can see how it’d be a little out of place if all the rest of your original stuff looks as good as the jade panel and carpet in the previous picture.
Maybe instead of matching the new panel to the interior, match the rest of the interior to the panel!

I really like the Jade Green. I used new panels from D. Carpenter and painted/clear coated them to my color with SEM products. Warning if you get the paint mixed be really carefull of the color it gets complicated getting it right. I have the mixing codes.

No problem.

1. I’ll post next pics as I work on the grille section. I plan to use 3/16” square bar aluminum.

2. I am assessing the best way seal the MDF boards. Let me know if you have any ideas other than paint or poly.

3. The armrest section will be the final piece to go in. Planning to cast it from a silicon mold and then wrap in vinyl.

Worked out back panel cut out placement for handle. Tinkering with different color green vinyl.



Armrest and handle cutouts done. Window crank measurements look ok. Evaluating vinyls.



Checking fitment on donor door.

I am moving into the armrest phase of the project. I plan to make the armrests using molds from factory originals. Learning to cast using silicon was not cost practical so I am using plaster to fine tune fit.

Lots of learning. Don’t cast plaster into a plaster mold.


The armrest mold never released from the plaster. Using a foam cast next time.


I will be casting a rigid foam into the next plaster mold I pull together. Slow progress as I figure this out but here is a picture of where things currently stand.






Not sure if I am going to use the aluminum trim on the grill or not. Here’s a picture without.

Well, after a fair amount of trial and error with molding/casting, I opted for simply reusing some spare panels to get this project closer to the finish line. The panels are going to end up looking something like this. A few more details to work out. I’ll post final pics when complete.

Final draft. Loads of lessons learned. Door panels are tough to do properly. Going to let this sit and see how it works out.



Jade door panels are hard to find so I improvised.
