So, my wife's blower motor stopped working on our 7hr drive home from Atlanta yesterday. The Expe is a 2016 with auto/dual zone climate. The rear blower motor works great. All the controls on the dash and in the screen work as expected and the AC compressor is working as well with the clutch kicking in.
I'm reasonably handy and do a lot of maintenance myself so today I did the following but still haven't found the issue:
pulled the relay under the glove box and replaced it because there was a small bit of melted plastic. Did a visual inspection of the connector and its in good shape.
Swapped out the relay in the fuse block under the hood
Swapped out the blower motor with a brand new one and inspected the connector and it looked brand new.
what else can I look for? Is there another resistor somewhere?

We have the same issue with my wife’s seems to be in the wire harness, if we giggle the wire harness where it connects to the blower under the dash as the passenger side it seems to fix (temporarily).
We’ve been told that we have to replace the blower motor but they’re on back order!
Probably because there is recall on the blower motor as they can start a fire.
Recall notice for the 2017 Expedition is 22S56.
Don’t know if it includes the 2015 Expy.
