I have a 2003 Expedition 5.4L. It had an aftermarket alarm and sound system when I purchased it. The alarm was annoying so I had audio express remove it and rewire the sound system because it didnt look great. After that, the pcm relay kept burning out. At first, it wouldnt start and we would have to wiggle the relay. Then it wouldnt start and would just click from the passenger fuse box. We kept replacing the fuses, thinking audio express messed something up. We made an appointment to have them check the wiring, but before we could get there, the car would not start. The fuse box itself melted on that relay. We replaced the fuse box, started up fine but the battery light was on. Changed the battery and alternator, battery light is still on. Fuses are good. Could it be an issue with the new fuse box? The battery light was not on until that was changed or is it a fusible link under the hood?? any help appreciated! Battery and alternator both check fine.
Was it a new fusebox installed ? Or just one that looked the same ? If you didn't installed the correct part numbered fusebox you will have these issues. What is the part number on the fusebox you installed?

I am currently looking for one that matches that exact number, but the ones i am finding are $900. the websites are showing me 14A068.. I am so lost in reading these part numbers.. what is the difference?
Yeah, that 4L7T is for a Gen2 Navigator and they have some different electronics going on, so that could very well be an issue.
The 14A068 part number is the whole fusebox kit, which includes a new battery to fusebox hot wire in case you need that. But the actual fusebox inside the box will be a 2L1T-14A067-(aa / ab) .
The cutover month for the fusebox part numbers in the '03 model year is February of '03. The majority of '03 Expy's were built before February of '03, but check your month of manufacture on your door jamb sticker to be sure.

what is the difference in AN-AP? We found one at a junkyard that is the exact numbers except the suffix is an instead of ap. Does this make a difference?
I believe a -AP box is for a Navigator but I'm not positive. Regardless, I would not recommend anything but a new box with the correct part number on it. There is a circuit board in the fusebox that controls things unique to that vehicle. They may look alike, but the internal circuits are different. My advice would be to order the correct part from the link above.
Alright y’all. New and correct fuse box came in switched that out. Battery and alternator are new. Fusible links are good. No wires look lose, burnt or anything. Battery terminal is new. When we turn the car on, it starts up fine and everything but that dang battery light is still on!!! Any ideas to what else it could be? We’re going insane here
There's a diode in the alternator that can be bad and cause the light to be on. I had it happen to me.
New "lifetime" alternator from one of the usual stores. The light wouldn't go off, so I took it to the dealer for diagnostics. Their recommendation was to replace the new alternator with a $350 Motorcraft unit, I said "no thanks, I'll warranty exchange the new one". Exchanged the new one for another new one and never had an issue again.
Unless your Expy came with FACTORY Navigation, you have a 110 amp alternator. Make sure you use only a 110 amp alternator if replacing, and only from NAPA, or a Motorcraft unit from Rock Auto if buying online. The PCM is expecting to see a 110 amp alternator, and anything else will trigger a "Battery" warning light. Those few Expy's that had factory navigation came with a 135 amp alternator and the same applies.
Alright y’all. We took it to a family friend. It drove fine but battery light still on. He found a popped fuse (we had checked them all before leaving the house) when it was replaced, as soon as the computer kicked on (the lights came on from opening the door) the fuse popped again. We’re assuming it’s a faulty ECM. Any other guesses?
I have an 04 EXPY with what I believe is a factory installed Navigation system. There are pages and pages in the Owners manual about how to use it, there are about 6 special CDs that came with it, so I think it is factory. When I put my VIN into the Ford parts search system it comes back with a 110 amp alternator, not a 135 amp one. The Navigation system is no longer supported and may not even work but the circuits are still there.
Quite a few experts have said that the alternator should be 135 amps, I wonder why the VIN entered returns a 110 amp one.
With the headlights on high, heater blower on high, etc., what is the voltage drop between the alternator frame and the negative battery POST (not the negative battery cable clamp)??
