Well, the trip went pretty well as far as the Excursion is concerned. It was a hot day when we left and after our first stop the starter wouldn't turn over. A couple taps with the BFH and it started right up. I picked up a new starter right away just in case, but we had no issues while in the cooler weather on the coast. Then as we got back to the East side it did it again. A couple more taps and it was going again. But the last couple hours of the trip I started to smell what I thought was coolant. I stopped a couple times but there was no leak, the coolant level was fine, and the engine temps stayed normal. Then we came to a couple hills (nothing to bad) and I realized that I had lost a lot of power. As you can see below, I was losing a lot of exhaust from the collector and drivers manifold.
The starter was easy since I already had it. I got some new up pipe gaskets and pulled the turbo on Friday. I cleaned all the connections and put it back together. Should be good to go again.
This looks like maybe the dowel pin wasn’t seated in the hole. The clean spot may have been the pin sitting against the turbo. @aawlberninf350 is the resident expert on information regarding seating the collector.
Hmm! Good eye. I hadn't seen that. I think you are right. When I last pulled the turbo to install the delete pedestal, I did not loosen the up pipes at the manifolds which would explain why I didn't get it lined up properly. This time since I have pulled to up pipes to clean the connections, I left the manifold connection loose while clamping the collector to the turbo and tightened the manifold bolts last.

I think SkySkiJason has invented (or at least shared with us) about half of the tricks we all use on these trucks. He’s a wealth of knowledge!
