Oh, please don't do it because I asked, I probably should have not said anything. I really don't want you to have any worries about the future and you've gone through enough. And if you did and there was an issue, it would drive me nuts.

My first degreed job was with Graftek, but they were already in production of graphite fishings rods.

Hate that I read this post so late ,the problem you are/were having is in the alternator itself.
I have experienced the problem several times over the years with units that customers brought into my shop
At high rpm the rotor inside the alternator is shorting out causing the voltage to go up.
Unless you have a variable speed test bench the unit will test fine at normal operating speeds

I don't understand why the brushes wore down so quickly,usually they are good for around 140-150,000
A lot depends on amperage draw on the unit and idle time

Wow, that explains why the shop up north couldn’t figure it out but you would think they would have the equipment to test every variable. It looks like about 1/4-5/16” of the brushes wore off in less than 2 1/2 years and this is not a daily driver. I bought it with 151k on the clock and I’m at 184k now.
