An update since the last time I chimed in, at which time I was getting ready to put the 4th oil cooler on this truck. We'll ,I did end up putting it on along with having to do the head studs. I'm sad to report the 4th oil cooler is already clogged. And before anybody starts talking about the coolant, the system has been flushed, back flushed to within an inch of its life. This particular cooler was the updated Ford oem garbage cooler which did not last 10,000mi. I have already ordered the air-cooled Bulletproof cooler which I should have done after the original went out. There's a reason why Bulletproof calls the oem cooler "The primary oil filter"

Did you cut up and inspect the old oil cooler(s) to see what it is that is plugging them up? Gel? Calcium precipitates (minerals)? Rust?
That crud is still in your system (changing to an air cooled oil cooler won't clean the system up), and if it is rust, then I would think that something might still wrong w/ the coolant. You might even have a restricted radiator.
Somewhere in the future I'm thinking about doing a video about inspecting the coolers that are removed from 2 vehicles. By the time you cut them open it's too late to go back in for a cleaning, but from my perspective its extremely important to know what your problem was. And it we have a bigger knowledge base maybe we can understand the majority of the issue.
As I stated, if you pull a cooler it really should be inspected for why it failed. The three coolers I have are Nylyon's original cooler that was clogged post 100k miles, filled with the silicate gel, my original that shows the gel with partial gel dissolve, and my latest, with particulate clogging at the intake port. Cutting these is not that hard, a bandsaw of simple means or a Sawzall will do it.
I will see if I can get it cut open. The place that services my truck is Powerstroke Central. He's done hundred's of these truck's. He is a little perplexed at my truck because this last cooler only lasted less then 10,000mi after flushing the system and putting in fresh ELC.

This shop installed all the coolers for you? Did you see any of the old ones or your truck tore apart while being done?
Yes, I saw the old coolers, but never cut one open. After each new cooler the delta was fine for a while, but it was just a matter of time before it would fail again.

Hope he's not just back-flushing the cooler without replacing. That's exactly how it goes with me, delta gradually gets worse after the flush. Flush gets lots of crud out each time, I use the water/compressed air method.
Differential close to the limit again att, but with a coolant filter it's taken a good 30k miles to get that far.
