Since I've been having some no-start issues, I decided to go ahead and install the mini starter I had on the shelf. I opened up the hole on the terminal on the starter end so I could re-use the cable - fastened that to the top lug on the mini starter. All was going fine until I got to the point where I attempted to fasten the other end of that lead to the other side of the starter relay on the inner fender well (supplying 12V+ to the un-switched side of the mini starter at all times). I got a big spark as soon as I touched that end to the relay and if I held it there for a split second the Gnd side of the battery started to smoke!
Thoughts on what the hell is going on here? I've done mini starter swaps before without issue - it's not that difficult. I'm scratching my head on this one right now.
My diagnosis was actually correct. It would appear that the starter did indeed have a short to ground. I swapped in a new starter and all is working fine now.
Afterwards I bench-tested the suspect starter. It grunted a little and then spun fine. Maybe a broke free whatever was causing the short? Nothing fell out though.
