looking on line at 2004 F-250 6.0L single alternators are listed as; 137mm and 148mm diameter. Does it matter which diameter is choosen when replaceing?
Duals sometimes don't state diameter. Higher amps can be had on upper dual for same price as single. Is dual upper clocked different and/or otherwise different to single? Two sellers I called were unsure about difference so they recommend strictly adheareing to specs of old unit.

Short and simply, buy the largest amp alternator you can afford. The dual alternator top is a higher amp than the single alt. on the older trucks.
Many people like the nation wide warranty replacement so they go with one from a large chain store like Advance Auto or Autozone. All the mounting is the same so a 2007 alt. will fit your 2004.
Another option in the 230 amp Leece-Neville which can be pricey. Do a search on this forum as there are threads available with tons of detailed info & deals.
Also with the upper dual alt you can change the pully to a smaller
one and start getting charging power a bit sooner over the stock size.
You can pick up the smaller pulley on Ebay.

Only drawback to online purchases is shipping back and forth for warranty, or buy from one of the big box stores and get coverage from all over the country 7 days a week and some till 9pm almost every small town has one,but if you can haul a spare around thats even faster yet and a good alternative also,but try to get a min 140a and maybe a small pulley off ebay.
Good point on how to get warranty service on a new Bosch. I called Bosch and they told me I could take it to any retailer that sold Bosch and they would do an exchange. I asked if that included NAPA. Bosch said yes. Have I needed to do this? No but as pointed out by Jack, over the years I have done plenty rebuilt alternator exchanges with Autozone on other vehicles. My real safety net is the original Ford alternator that I carry in the trailer. I would use it until I could get to a Bosch dealer.

After this alt gets hot after a trip how much does it put out with the reg size pulley and lights/ac on, for that price its a good choice if it puts out enough when hot.

That's good information to know considering how many are said to be inadequate and/or undependiable. For now I've borrowed one off a friend's truck while he deal's with a hydro-locked engine. Meanwhile I'll try finding what foundation there is for reccomendations of high amp units. I know 110amp has been labeled inadequate but the only reason I've ever heard was for keeping FICM happy. Even before high idle mod, SGII never displayed less than 46v at idle with truck and trailer lights on. I'll buy at least 135amps and $100 more for additional amps isn't a big deal but I would sorta like to know the reasoning for it.

When I get my engine back together again I'll let you know. I did it cold, but not fully hot.
