I've fully rebuilt my New Process 208 which was pretty straight forward. My concern is that my replacement good used planetary is super tight in the new annulus gear bushing. The old worn out pair would rotate with no effort. I buttoned up the case with all new bearings, chain, seals and new yoke nuts torqued to 120 foot pounds. The yokes rotate not by hand but with a wrench only. Question: Is this radical tightness normal due to the new annulus gear bushing? Has anyone experienced this?
I rebuilt mine about five years ago. Previous owner had the linkage tied up underneath with a coat hangar to keep it in two high... classic sign of plastic wore out so shift fork won't stay put. Sorry I don't know the names of the parts but I upgraded from the part that had a plastic groove (obsolete) to the one with a metal groove and the plastic sleeves on the shift fork.
To answer your question no that does not sound good. Have you shifted it through each range...4H, 2H, N, 4L....and tried it? Sucks to have to pull it apart if you already sealed the halves with black rtv.
No experience rebuilding an NP208, but I've worked on some other similar models. The binding you've described doesn't sound right. I remember easily turning my rebuilds by hand.
I agree with you guys and will be splitting the case again. To remedy this I sourced a good used annulus gear and planetary assembly to swap from a correct NP208F. Since there's so many variants between Ford, Dodge, Chevy and Jeep versions not to mention synchronized and non I bet I found combinations of what's not compatible from my pile of NP208 replacement parts. I'll let you know how it works out. Have a safe 4th!

The bushing on the annulus gear was causing the binding...not sure why as it was new and installed without problem Ended up swapping a used annulus gear with a decent bushing. All spins well now. Shifted through the ranges and it works. Biggest pain was removing the RTV from the case halfs again.
