I can't figure out why the heck my interior door handles keep coming off. They were fine untill I replaced the door panels and now the tip screw sheared through the metal so the handle won't stay tight without slipping. Somebody must have gotten in it and pulled way to hard on the handle. (I swear it want me and I've got multiple other people in my house that have been inside the truck) so any idea of what I could do?
Suggest determine whether the grooves in the regulator and/or handle are rounded. Also, check the threads in the handle, may need to re-tap to clean the threads and/or replace the set screw. If the set screw threads are stripped then suggest tapping to next size and replace appropriate thread count set screw. If it's with the window regulator, they run any where from $80-$100, might want to try taking a mini rectangular file and try putting an edge on the rounded surfaces, same with grooves in handle. Had similar problem with my 65 passenger door handle and fortunately it worked. If the problem is with the door handle, may try doing same regarding putting an edge on rounded surfaces; if not successful, the replacement door regulator runs around $30, and the handle runs around $30 new. Anyhow, food for thought???
Is it the set screw thats stripped or the splines on the regulator? I know it isn't the correct way but because its already ruined its worth the shot.. I drilled through the splined nub and the door handle with a drill and put a pin in after they rounded off (both sides, previous owner).. its worked great for me for about a year now. I'll do it right one day but hell, I got gas to buy!

If I understand the problem correctly, it sounds as though the set screw is tightening down on the regulator shaft's splines instead of inside the groove behind the splines.
Notice the groove behind the splines on the regulator's shaft. The set screw is not supposed to use tightness to hold the handles on the shaft, but is supposed to act as a key or stop with the tip of the set screw riding in the slot.
The new door panels may not allow the handle to sit deep enough on the shaft, thus preventing the set screw from sitting in the slot.

The original door trim panels were plastic and were very thin. The reproductions may be much thicker.
If this is the case, you have to push the handles onto the shafts as far as they will go, then tighten the screws.
The inside door handle is the same: 1957/66 F100/1100. The window crank handle is the same 1961/66 F100/1100. Both are reproduced.
