Dealer ran diagnostics and said
1) Shift motor was bad - $776 to replace
2) Hub seals bad - $399
3) Vacum pump bad - $327 - I replaced this last year for $30 and it was working last week when I put it in 4x4.
4) Solenoid for vacum pump? - $490
Think I'll start with the shift motor myself. Suggestions for good parts sources ?
Bring it home. Auto Nation on the internet is the best source for ford parts I know about. Not all of those things go bad at one time. Besides, I thought you said it was in 4x4 just won't come out. None of those things are that hard to do. Unless you have lots of money I'd do it myself.
I would seriously question that diagnosis. #1 you can't get it out of 4x4 low. That has nothing to do with your vacuum system. You can turn your key on and easily see/hear what's going on with the vacuum system. If the pump runs for about 35 seconds, shuts off and stays off for a while I'd leave that part alone, at least for now. Your problem lies in that transfer case motor or its wiring. Can you get a jumper wire to see if that electric motor is working? I second AutoNation for parts. Good prices.
Sounds like the mechanic is just following the simple "replace everything in the system" and it should work. Most shops don't "fix" anything, they just replace parts until the problem goes away. If it went into 4x4, I would doubt items 2-4 had any serious issues.
I agree with all of you. I plan to bring it home today and start troubleshooting it myself. After seeing the schematic I think ALL the major stuff is working since it goes INTO 4x4. If the shift motor goes into 4x4 then it is working and just needs a reverse current to come out so I am suspecting a relay, switching, or wiring issue.
Funny thing about their "Complete Inspection". They said my 1 year old rear wheel mud tires had the same tread depth as my 5yr old All Terrain front wheels. NOT even close.

No real time to work on it yet but since I got it back from th dealership it wont even go into 4x4 and no 4x4 illumination anywhere except when starting. Can someone tell me where the GEM and relays are located. I left a message with the dealer asking what they did and got no response.
There are small 2 realys boxes next to the fuse box under the hood. Each one has 2 relays in it. Both are on the inboard side of the fuse box and with one being toward the front of the truck and one closer to the cab. I suspect one contains the H2L and L2H relays.
Also, how do I get the ESOF switch out for testing
