Has anyone replaced an entire door before? I have a 91 F 150 id like to replace the doors on .it has power windows and locks and the locks don't work. Id like to swap in doors with manual windows/locks. Thoughts/suggestions?
Remove the lock solenoids, swap out the power regulators for manual regulators. You will need a heavy duty rivet puller. Remove the door wiring. It unplugs from the main harness at the kick panel area. Change door panels and you are done.
Or you can use 1/4" bolts to put things back together if you don't want to use 1/4" rivets. It can be a royal pain to get a wrench on the back side of some of them, so it's not definitely better to use bolts. But it does get you away from needing a heavy duty rivet puller.
If you want to swap doors because they are rusted or beat up then any '87-96 door will fit but make sure you get the vent glass with the newer door because it's different than the older door, that will let you use the newer style mirrors too.. this is what I did with my '90.
But if it''s just manual windows and locks you want then you don't need to go through the trouble of swapping doors... because re aligning them is a challenge. Just drill out the rivets for the power window regulator, rivet or bolt on the manual regulator, and just disconnect the power lock motor from the lock mechanism. When you remove the inner door panel you will notice a cutout for the manual crank shaft on the inside surface, so you don't even need to change the door panels just cut those holes open.
