I have searched and havent really found my answer. I am 99% sure though the I have more then one problem ie transfer case shot and bad switch. I just bought a 1990 F250 Custom with 5 speed manual and manual tcase. I have owned 4x4s in the past but they were all electric and never had issues with them luckily. When i shift the truck in 4 High it goes in easy no problems. But I dont think its engaged. The light doesnt come on and i can hand spin the front drive shaft. When i shift into 4x4 low it goes in no problem and the 4x4 light comes on but not the low range. When i try to spin the front drive shaft it will not spin. I have switched the bulbs around in the dash and all bulbs are fine but i never get the low range light and dont get any light in 4x4 high. So assuming that the transfer case is shot since it seems to not be engaging high and the switch to indicate which gear I am in on the transfer case is bad to. I havent been able to find anything online like my problem and just wanted to get a second opinion from people on here. Thanks.
Have you actually driven in either 4H or 4L? Find a dirt road and have a buddy watch as you hit the gas. If the front wheels "spin" in the dirt, you know the T-case is functioning properly.
I was wandering if that was possible and the thing not actually shifting into whatever gear. Like i said I am fairly new it manual tcase. I havent drived it in 4 hi or low yet just got tags on it today. So i figured I would take it out and try both today. I know when I had my wife look underneath as i moved it in the yard in 4 high (assuming it is actually shifting to 4 hi the front driveshaft did not spin. But in low it did. So not exactly sure what was going on. Just no the only time i saw a 4x4 light was in 4 low and low range light never...again assuming it actually shifted like it said.
Finally able to get it out and put it in 4x4 low. Definitely shifting into low. Truck crawled. So i guess it sounds like its not the shifter messed up.
if memory serves correct, there is only one shifter fork in the t-case.
so if it works in 2 wheel and 4 low, it should also work in 4 high, unless something is physically broke in the 4 high side of the t-case.
well if the front driveshaft spins with the shifter in everything but 4 low, the only real way to see what is wrong is to pull the case apart.
the good thing is you should have a BW 1356 t-case in there, and they are very easy to change, and cheap to buy also.

A 1356 case has two. Mode fork and range fork. The mode fork controls engagement of the front output shaft, and the range fork shifts between high and low.
If the front output shaft turns by hand in 4H then something is wrong inside the transfer case, since it should be locked to the rear output shaft. Probably a worn/busted shift fork.
While you're in there, might as well do the oil pump mod/fix.
My electrically-shifted case grenaded and since I didn't like the lazy-man push buttons, I went and got a manual case from the yard and rebuilt it myself. Works great, and was real easy too. Just make sure you have GOOD snap ring pliers.
