Well I finally did it. Yep, I swapped out those nasty 3:31's for 4:10's and a limited slip. With 285-75-16 BFG AT's, the change was noticeable, but, not exactly what I expected...True, she moves off the line better, but I thought mid range and freeway was going to be better. I was afraid to go with 4:56's fearing they would be too low, but now Im wondering. What help would a chip provide, or even a F.I.P.K.? Any thoughts???
I was wondering when you were going to report back. I'm surprised that you don't sound more enthusiastic about your new gears, but remember your ratio is not really 4.10 but is closer to 3.73. In order to fully achieve this ratio, you'd have to reinstall the factory tires/rims or equivalent in height. A chip couldn't hurt. I'm a big believer after installing one (programmer) on my truck. I don't think an air intake will provide much of a boost.
golakers, it all depends on what tire size you are using. After Ford re-programed my computer I am pretty happy now. Some one else in here has a 4.6 with I think 285's on it, and they went 4.56's and said it was purfect. With that small motor you better determine what you are going to do with your Expy before buying 4.10's. Going from 3.31's to 4.10's and my tire size put me to about 3.70's. I paid about 1700 for my swap. Good Luck
I currently have 285/60-18 tires. My intended use is for pulling a pop-up camper. I just got back from a trip to Tahoe and and pulling the trailer darn near killed the turtle. Plus it drove me nuts. I don't camp frequently, but when I do I want to be able to pull 3000+ lbs without a problem. So, what do you think?
golakers, I would suggest talking to your gear shop. Like I mentioned, I have the 5.4, and I almost thought of going with 4.56's. I like the combo I have now, it has good all around power. Talk to your shop and let me know what they say.

Your effective ratio is about 3.14:1 due to your oversize tires/wheels, hence your towing woes. If you go to 4.10's your effective ratio will be ~3.90:1. I think you'd be happy with this ratio if you do minimal towing. Is $1100 for front and rear or just rear? I was quoted between $1200-1300 for front and rear in my 4x4 with new bearings, etc. ToolTime mentioned $1700, but he also had a new posi unit installed with his gears.

golakers, you asked if you could do it yourself....that depends if you have a good working knowledge of differential setups. Personally, I've rebuilt several engines but refuse to deal with trannies and differentials. My uncle builds race cars and he warned me that differential work is not for the typical weekend warrior.
I agree, unless you do it all the time, for a living, setting up gears is a job best left for a pro. I built my own drag gar, did everything from scratch, (it's a tube chassis car) but I wouldn't TOUCH a set of gears, it must be absolutely perfect in order to get the wear patterns that you need in order to keep the gears running.
Get the ship with the guarantee on their work if you can...

Should I have had the ECM recalibrated by FORD for the larger tires when I had them installed?
Would that have made a difference in my towing performance?

Naw, I got a nicely equipped SR5 model. I just didn't see the need to spend over $40K for a new vehicle. Yeah, they ride and drive very nicely, but I'll still take my rugged Expy 4x4 and let the wife drive the kid hauler.
