Have you tried running a 40 weight oil like 5W-40? To see if it calms the noise down?
I had been running 15W40 with AR9100 before this change and it was about the same. I figured that with the lighter synthetic blend oil it would be better with the cool weather starting. I normally do run 5W40 from Nov-April just due to the freaking cold temps we see up here.
Fuel pressure at idle is 75psi. I haven't driven it yet but I have been trying not to beat on it too hard considering the noise. I'll take it for a short rip in a while and see how the pressure holds.

If your fuel pressure is good at WOT I would have to wonder about the quality of the rebuilt injectors you're getting. I would also bubble test the fuel system to see if you have any other bad injectors or copper washers that aren't sealing. Remove the upper ( secondary ) fuel filter and with the cap off and filter out crank the engine over as shown in this video and watch for bubbles in the fuel filter housing,
The diesel shop that sold me the injectors said it's nearly impossible that 3 different injectors would fail in the same hole that quickly so I don't know. I haven't pulled the downpipe but it's definitely raw diesel and not oil. Even once the truck is warm and stops smoking you can still smell diesel quite heavily.
I am starting to think valvetrain more and more. I couldn't get it into the shop today like I was supposed to because my guy has a HUGE back log of trucks to work on so I have to wait a week. I think I am going to pull the valve cover off again and try and measure the cam lift. Anybody have the lift spec for an early '03 cam - cam and valve lift? Might save my guy some diagnostic time if I can check that out.
