I am tired of working with my AOD and considering replacing it with a manual. My question would be is it worth doing? And what would be the best configuration? I have a small block carbureted v-8 and a NP 208 transfer case.
If the truck is not worth much to you, then no it's not worth doing. You can buy another with the tranny you want. If you want to keep the truck, I would consider one of the 5 speeds so you keep your overdrive you have now.
Another consideration is whether you can do the swap yourself, or would have to pay to have it done.
I did the same to my truck myself & it involved 25.5 hours solid work. With the correct driveshaft, it would have been a bit less.
A C6 is an easier alternative if you want durability, but don't need OD.
When my AOD died I didn't have the manual parts organized so I used a C6 for a while. For all the work involved, I probably should have stopped there; but I'm pleased with the final manual swap...........I've also gained some power & 1.5 mpg.
I also would love to pull my C6 and put in a 5 speed. Nothing wrong with my C6 other than I just want a 5 speed.
But (There is always a but) I live on an Island and finding a donor truck has been fruitless to say the least.
So the first thing I think ya need to do is look for a donor that has what ya want
so ya can get the peddle and clutch linkage, clutch hyd master cyl and so on.
These trucks need the firewall reinforced before going with a hydraulic master cylinder. Check out Terrapin Mfg for the plate as he reproduces the Ford unit. But don't do the conversion without the plate as you are very likely to regret it later when the firewall is cracked and requires major work.

Had my pedal assembly out while changing from juice to manual clutch. I'm glad I didn't decide to re-inforce my firewall on this project, but I agree for sure that I wouldn't consider a Hydraulic clutch without doing that job.
The parts for the change wouldn't be too bad if you were using an integral -bell trannie. Finding an external slave bell seems to be an issue if you need one of those. (E4TA-7505-DA)
FYI I now have a set of all of that (bell, pedal assembly, master-slave) to swap with someone who has a few manual clutch pieces I am collecting.
