Spent the last couple of days replacing exhaust manifolds on a 2002 Powerstroke with Dorman replacements. After a fight getting the original bolts out the front bolt on the passenger side broke the new Dorman manifold. Took it back and got another one. Same thing happened. Ford dealer said torque for the new bolts was 45 lbs. Manifold cracked at 30 and then 25 ft/lbs. The tightening sequence they told me had the front bolt last. Something is not right or we got 2 bad castings. What is the right torque and sequence?

The right torque and sequence starts with a FACTORY exhaust manifold. This is not an uncommon problem with these junk aftermarket offerings if you google it.
I have replaced/installed many stock (OEM) exhaust manifolds (mostly used) and tightened them down in many ways at many different torque settings (mostly my hereditary Norwegian torque specification called "Gootentite") and have never had a problem.
This post goes right down the yellow brick road just like the cheap aftermarket parts available these days. It MAY work...it MAY NOT. One never knows...but rest assured that Ford knew what they were doing when they specified the casting ten-fifteen years ago.
Exhaust manifolds like most engine items, get torqued in criss/cross or circular pattern, starting at the center and working towards the ends, so it sounds like you are doing it right. Like said probably a cheap casting.
I paid for the OEM at Riffraff Diesel (plus the IH bellowed ups) [LINK] [LINK]. While one might argue that it costs more, it went in... and I've got 50K miles on 'em now, with no leaks. I'm not trying to rub it in, I'm just giving an anecdotal testimonial to not going with Chinese steel.
The local Car Quest is getting the truck owner a Ford manifold for only $40 more and taking back the Dorman one. At least the bolts will come out easy when it gets here.

How does one tell if the exhaust manifolds are leaking? I drove in another PSD and the over all engine noise in the cab was a lot quieter than mine. I don't see soot around the manifolds or uppipes. thx
