Heater Core Rubber
I'm in the final stages of a blower motor replacement with fac. a/c and it's a PITA but once you figure out the engineering it starts to make sense.
Since the old motor was ''stamped' with a manufacture date of 3/13/1973 I'm going to go out on a limb and say Ford did not spend to much time thinking about how easy or hard it would be to actually replace the blower motor.

The new heater core seems like crap as compared to the old, but I can't seem to find a USA made one.
Anyway, any thoughts on how to replace the rubber that goes on the top of the core? The new one is about 1/2" taller and the old rubber does not quite fit. Any issues with cutting the old?

Is the heater core you bought a different shape than the original? The answer most likely is: Yes.
Ford replaced the original heater core (D3TZ-18476-A) used w/factory A/C in 1983 (it does not fit anything after 1979!) with one that has a different shape (E3TZ-18476-C). This same version is sold by autoparts stores.
When Ford changed the core, they also supplied this: E3TZ-18658-C .. Heater Core Seal Kit ~ Use with E3TZ-18476-C
The problem today is, no Ford Dealer or obsolete parts vendor has this kit.

* I located one D3TZ-18476-A .. Factory installed Integral A/C Heater Core NOS (New Old Stock) / If interested, I'll send you an email with the source.
Note: Factory A/C is combined w/the heater. The A/C controls are located in the same panel as the heater controls.
I used some neoprene that I purchased in different thicknesses, bonded them together and shaped it with a mix of blades and a Dremel with the sanding drums.
Takes a lot of fitting but it works like a charm.
There was no way the old rubber was going to fit, but it did come with a strip of foam (adhesive on one side) that went completely around the perimeter of the core , not 2/3 like the old rubber. The foam on the new heater core does not go over the inlet/outlet, just the perimeter.
Kinda nice building it yourself eh?
Congrats
For future guys needing a heater core try this link: 1979 HEATER CORE 8 INCH X 6 INCH X 2 INCH THICK OE STYLE COPPER | 18476-1A | NPD
It is the OE copper/brass core. It is also the same core that fits early Mustangs.
1965 - 1966 MUSTANG
1967 - 1968 MUSTANG W/O A/C
1973 - 1979 F100-350 STANDARD HEATER W/ A/C
1978 - 1979 BRONCO W/ A/C
And while they claim this id for non A/C'd trucks it is indeed the correct core for an A/C equipped 78-79 model though I'm not sure if the earlier years used the same core.
