I changed transfer case fluid and front diff fluid over the weekend. Transfer case was a piece of cake, except for the stupid side-firing drain plug. What a mess.
That says 5.7 pints for a Dana 60, fill to bottom of threads. I believe my truck has a Dana 50 (2002 F-250, 4.10 gears, 5.4). The owners manual says something like 3.8 pints. It took over 3 quarts (6 pints) to fill to the bottom of the threads. Is that diff now over filled, or is bottom of threads the real test of "full" and I should quit worrying?
Hmm. I googled for an owner's manual and get directed to the same site you linked. That way I can read it. It's different than the manual in the truck. Maybe it is a Dana 60.
There is also a way to recreate your window sticker from you VIN. That may help if you have any questions about what particular items are on your truck.

I'm finding the exact some issue on my '99 F250SD with the 5.4L. Owners manual specifies this is a Dana 50 requiring 3.8pts (1.9quarts) of 75w90. Well I just put in two full quarts and its still significantly below the fill hole. No big deal I'll just have to throw another quart in when I get the chance but still a little annoying.
Anyways, I'm about to double check my tag and stamping numbers to see if it may be a Dana 60 instead, as that would make a lot of sense out of the extra capacity.
you cant overflow it, once it comes out of the fill plug its done. And even if you overfilled it a little it wouldnt hurt. but again once it comes out the fill hole ur done
