It's the door that swings back and forth to direct the air flow from the defrost to the vents to the floor. I'll take a pic and post it so you know what I'm talking about before you go out of your way.
Bad news, I'm afraid. In the picture you can see that the door on my spare unit is no longer attached. I looks like it worked using plastic "hinges" that were part of the lower half of the housing. You can see that the part in the picture is actually two pieces - an upper and a lower one. The lower part appears to have a vertical piece that runs up the inside of the opening and it has the "hinges" molded into it.
Looks like you have to:
Pull the upper vacuum motor in the picture
Remove the keeper from the shaft in the upper right of the picture
Pull the heater core as the top loops around its input and output tubes
Remove one screw
Drill out several rivets
And, I would guess the way to fix it is to put a piano hinge in there. Lotta work, but not difficult just fiddly. If you want me to take mine apart to ensure it is as I described or that it looks repairable then just let me know.
Ok. I'll take a look tonight but I think I'm in the same boat and the hinges are broken. Someday I'll have a truck where all the parts work like they should. Lol
Well, I haven't gotten around to looking at the level door but I did take a trip to a grab and go place and found a 4 door F350. So, I got a new door, grill, oil dipstick tube and weatherstripping. All in all, not a bad day.
We had some trouble with the new door. It seems the damage done by the PO tweaked the door frames. Took some pursuading with a BFH and some shims (washers) on the hinge bolts to get it to sit correctly.
It got a little damaged and I hated that thing anyway. It's sitting in my backyard acting as a bird bath for now. It looks much better without it. I'll have to get some good pics up once I'm done with the repairs.
I got the transmission back in tonight. I had to bleed the slave cylinder to get it back on the housing and covered myself in brake fluid in the process. Oh well, it's progress.
I also got a better look at the level door in the vent system. With the truck running it moves to all the correct positions but sloppily. I'll have to see about taking it apart and getting the hinge fixed. I think the piano hinge idea is a good one. At least I don't have to go about chasing down a vacuum leak. I just don't know how I'm going to get the assembly split so I can get to the door unless I can get to it from the backside (or frontside depending on your perspective).
I'm also going to be getting a front door for the truck the next trip to the grab and go place. At least I'll have plenty to choose from in that regard as opposed to the rear door.
I'm debating on whether or not to replace the entire interior. I've got samples and the carpet already molded is around $190 from a place on eBay. We'll have to see how things progress.
