HELP - O2 Sensor and Exhaust problem

Hi again.

Replaced my exhaust manifold and o2 sensors ( fun ) and put it all back together. Sea Foamed and found smoke coming out of ex-manifold to catalytic down pipe connection. Its a FLARED connection...no gasket...just a flared pipe going onto a rounded manifold 'female' piece.

So what do I do. Donut Gasket doesn't seem right.

Replacing Catalytic converter doesn't seem right.

ReFlaring the down pipe?

Cutting off an inch and ReFlaring the downpipe?

seriously. No one seems to know what to do with a flared exhaust.

So this leak is just a few inches from an o2 sensor on bank1 (drivers) and BOTH my o2's are are showing no voltage ( 0-.1) on scan tool. and same on voltmeter attached to signal wire ( ground to battery through jumper cables)

I also put Dielectric Grease on 02 sensors connectors. Is that bad? I regret it now as I learned some o2 sensors bearth through the wire.

Anyway. I have an exhaust leak. I will post a picture if needed. But its a flared pipe into a rounded exhaust manifold and I have no idea.

this would be on my 1999 ford e150 4.2l

just in case someone knows exactly what Im talking about.

I'm familiar with those. That is a sign that either the bolts that hold the flange up tight against the manifold are broken or loose, or that the flair has worn through from being loose.

Unbolt it, see what the condition of the flange is, and decide where to go from there. If it was just loose, tighten it back with new OEM studs (not generic hardware store bolts). Most muffler shops should be able to repair it by building a new flair piece, cutting the old one off, and welding the new one on.
