1996 Aerostar XL. Randomly but more often on bumpy dirt roads I get this clicking sound coming out from under the dash at about middle of dash. Most of the time the "door ajar" light flickers or stays on, on the gauges panel. All doors are closed tight as I can get them. Is there a relay from the back door or sliding door that due to vibration is causing the noise under the dash?? Would be nice to know where to start before I tear into the darn thing. Appreciate any suggestions.
Might also mention lately have been getting gas fumes smell inside when stopping or starting...can anyone suggest any place to begin??
Thanks.
Its not the relay, Its the rear door ajar switch that is bad. Remove the rear cover and cut one of the wires to the switch. Mine was on the left side of the door latch assembly with 2 wires the same color black. I cut one and it stopped after checking all the doors in the front and the sliding side door.
I did notice on mine it had been replaced once before. The switch is sold as a complete assembly and requires you to take the whole lock out and replace it.
A more common issue is that over time, the sliding door's roller wears down and does not meet the contacts on the B pillar. You either need to replace the roller (highly recommended) or adjust the door up so it contacts the contacts.
If you want to check the side door, just put some wire under the top 2 door jam side and see if it stops while you drive. In most cases its the rear door.
On my '96, I unplugged the wires from the rear door latch. No need to cut any wires. Three bolts (Torx T30 I think, could be wrong) hold the latch in, then the plug is on the driver's side. Same latch assembly on the rear of the sliding door.
My "Door Ajar" light would come on, as well as the interior lights. Somewhat distracting driving at night. Pushing the rear door in would cause the lights to come on. The jiggling going down the road was enough to move the door enough to cause the lights to come on.

A common place for Gas fumes to escape is the black Charcoal Canister right under the Airfilter-Box in the Engine Compartment. Remove the Airfilter-Box and check for loose, missing, cracked or broken Fittings and Hoses connected to the Charcoal/Evaporative Canister.

There is no latch assembly on the sliding door, its a normaly closed loop. It just goes from the 4 contacts, Bottom 2 are the door lock, the upper 2 just loop back. When the door is open the loop is broken and the door ajar is triggered.
Just had my AC charged awhile back and it started after that..suppose they torqued something that might be in the location you refer to?? Thanks for the input...
If you have rear A/C, some of the AC or heater lines go by the vapor recovery canister. It's possible that when they worked on the AC lines that they may have disturbed the fuel vapor lines. You can check yourself by looking in that area. (Remove the air intake tube first.)
I had gas smell in my van for the first year I owned it due to a badly installed gasket between the tank and the plate that held the fuel pump and level sender assemblies. It was worst right after a fill-up, and I saw traces of fuel leakage on the sides of the tank.
New to this forum...Lots of info to read here!
I have found at least one problem with smelling gas inside has to do, (at least on my 94 cargo van), is that the factory didn't put seem sealer around the shell that surrounds the filler neck...I could put a piece of paper right through the seam...For the longest time, after filling up the interior would smell of gas...After I filled in the seam, the smell was gone! Maybe this can help some with the same problem...those with interiors might has a little work on their hands getting to this....
