I asked this on the 99-03 7.3 forum. Thought I would try here too...
A couple months ago I lost my headlights. I had power from the fuses and at the headlight switch. All the other lights worked, including the DRLs and flash-to-pass. I didn't have time to pull the dash and column cover and troubleshoot further, so I bypassed the resistor on the DRL circuit and just lived with it.
Well this past weekend I finally had time to tear into it. What I found was the connector that plugs into the top of the multifunction switch has a burnt slot. I can push on the connector and the headlights function normally. I tried cleaning the contact surfaces and even tried a little electrical contact grease, but nothing helps. The pins on the multifunction switch are clean. The switch is functioning properly.
So I need a new plug. My question: can the plug be replaced, or am I pulling that piece of wiring harness?
Check around the local stores and the Ford dealer. Usually if this is a common problem, they sell a pigtail with the plug on it, and you can splice the new one in. The parts stores sell pigtails for the headlight switch, dimmer switch and regulator for the older trucks. Most of the time it's your only option, because all the ones in the junkyard are burnt up too.
