These I could also do my self at home.

When you guys change to the aluminum rear end cover do yo have any trouble with leaking. After the last time I changed my fluid it will not stop leaking, it doesn't leak much but it's a pain in the butt. I have a Dana 80 so I don't have trouble with the paint pealing off.

I used regular Permatex gasket maker on mine originally and got some seepage. I pulled the cover, cleaned the surface and used Permatex "Right Stuff" which sets up very firm like the OE sealant. The "Right Stuff" is actually an OE replacement. It got rid of the slight leak. Also make sure you don't put too much oil in the diff when you refill it. Too much oil can cause the pinion seal to leak oil.

When I read the owners manual I thought is said that only the rear diff came with synthetic fluid and the front diff did not. Since I changed my rear diff covers the fluid was changed out any ways.

True. Only the rear is synthetic. I run standard 80w-90 in my front. Not sure if thats what they call for, but its what has been run in dana 60,s since the beginning of time.

I used the black and orange Permatex but never the Right Stuff I well try that next.

I have temp gage in differential, and can confirm there is NO real need for a bigger cover unless you're towing heavy. Mine runs about 50 to 100 degrees higher when towing - so stock cover should be more than adequate for unloaded driving.

What temps do you run unloaded and towing?

The diff temp actually fluctuates quite a bit.
Unloaded, it is usually within 50 degrees of ambient temp. Towing on flats, more like 100.

Highest I've seen? With a GCW of 19K pounds on hot days climbing Siskiyou Grade or Donner Summit (both include at least 15 minutes of continuous pretty hard pull), it has crept up almost 175 over ambient. I have seen over 260 on the gauge on hot summer days.
