Pulling a load: taking off - thud, braking - slam
When I pulled a load to the dump last week, I noticed something odd. From a stop light, I took off in the old truck and when it finally caught, there was a jerk/thud. It almost felt like the rear end shifted. Someone cut me off and I had to hit the brakes pretty hard and there was another thud. The one when braking felt like I hit a massive pothole or crack in the road with both front tires head one. It was more of a jolt/slam.
When I got to the dump, I had to wait in line to pay my way in and heard an awful metal grinding noise. I wasn't sure if it was my vehicle or someone elses, so I shut mine down. Sure enough it was mine. After I restarted it, no noise. It was definitely a rotational noise, not a reciprocating noise. It was a grinding.
Clutch on flywheel?

Take a drive and do the same thing as best you can and put your hand on the transfer case shifter, see if you feel it moving with the noises. What you are describing is the exact same thing i just went through. Odd bangs and bumps followed by the grinding sound when i was coasting at lower speeds. Yeah the transfer case **** the bed big time. The sounds and feel of it were the gears catching and letting go and when it grinds, that would be it not quite catching. Your shift mode fork, if this is the case with you, has worn through the little tabs and ate the metal. Open the drain plug a bit and collect some fluid, that will be the easy check.

no mine is an automatic so it wouldnt but if im guessing a manual would if the xfer case was popping in and of gear. Just check the fluid. If its red and clear, then that wont be it. But if its dark and glittery, you found the problem. My fluid which i never took a vid of, looked like liquid metal.

My F250 would buck like bronco on a take off every now and then to... but it was mostly after sitting for at least 4-5 days without being used. I always took off in 2nd gear to (4.10) so 1st gear is pretty useless for regular driving.
But my engine had pretty bad oil leaks from just about everywhere! I always taught since it mostly happened after sitting for a bit, was oil running down on the fly-wheel, but then again if that was the cause, my clutch would of burnt out a long time ago.... so I didn't think nothing of it. lol

I couldn't make it thud or slam yesterday and was tired of reaching down holding the xfercase shifter for half of my commute to work.

Did ya check the fluid? It might be on the verge of having more problems, but not a constant or only when under load. This could also be clutch/trans related but spinning out a drain plug on the xfer case for 1 second and looking at the fluid is the cheapest, totally free, test i can think of.

Did you figure this out? I know the BW t-cases have issues with the oil pumps failing. It makes some awful grinding noises. My friend thought it was his transmission and replaced it only to find the problem hadn't gone away. Lucky for him junkyards have a return policy so he took it back and got a t-case instead.
