This can not be anything like what I have read about on early 6.4 radiator failures. IIRC, they were having issues almost out of the chute. These trucks are now approaching a year old and 250000 of them have been built. I have seen this one radiator so far. Cheezit just posted the other day that his dealership is just seeing "stupid stuff" and no recurring issues.
The CEL issue with the NOX sensor is the only true issue to date and affects a statistically small number of trucks. Paul Bruckne said a few weeks ago that the fix was completed and waiting for EPA approval. I believe him. I am sure Ford is pounding on the EPA's door. Why wouldn't they want to end the only issue with the trucks so far.
The problem is if it is your truck, it stinks...
Maybe Paul will visit this thread and provide an update.
That is great they are telling you it is covered under the 100K diesel engine warranty; that is not what they have done for the 6.4. They will cover the 6.4 under warranty past the 36K only if the radiator problem is because of hyper extended thermostats.

Powertrain on my window sticker says 5 yr/60,000 miles.
I had the idea the diesel engine was separate with 100,000.
Someone please correct me.
Well, here I am again with a radiator leak. This on lasted 78,000 miles. Leaking in the same spot as the last one. The truck is 2 1/2 years old and this will be the third radiator that has been in the truck. The best part is that it only cost's $1600 to fix since the second radiator only had a 12 month warranty. A 60k dollar truck and the radiator's are **** and cost a fortune to replace. WOW, way to go ford! This might be my last diesel
Sorry to hear about the recurring radiator problems... It seems I am in the same boat. I noticed a leak a few days ago and it goes into the dealer on Tuesday. Truck has 51,000 kms on it. Luckily I am still under warranty so it won't cost anything. I think an extended warranty is definitely in my future.
I would call Ford directly and see if there is anything that the manufacturer can do for you. Twice in the past ten years I have owned GM cars that have had expensive breakdowns after the warranty expired. Both cars were very low milage cars and I felt that the broken parts should have lasted longer than they did. In both cases GM provided the parts to fix my car to the dealer for free. I had to pay for the dealer's labor to get the part installed. In both cases, this brought the cost of the repair down to 50% of the original estimate.
I was very nice but firm when I talked to GM. No need to be angry when chatting with the people that can help you.
I don't know if FORD does this but it's certainly worth a phone call.
The lesson that I learned after my second breakdown was that all modern cars and trucks that I own need an extended warranty.
What are the odds that somebody has a step by step process to replace this thing? I can get a new one for around $600 but I am not sure I want to tackle this.

I have the same thoughts. Radiators are easy bolt on components. What intimidates me is the worry of purging air through all those vital heat exchangers (fuel, oil, trans, intercooler, egr). Furthermore, I think it may be necessary to capture the freon from the HVAC and then charge it back up to swap the main radiator out. Too much for me to worry about.
