2001 sport trac
2hi,4hi,4lo transfer case
while in 2wd there are no weird noises everything normal
while in 4wd there is popping, banging noise while under a load been doing this for awhile now just getting extremely worst by the day
my thoughts are
transfer case bad?
front driveline cv joint?
or?

Probably not a good idea to engage it on dry and wet pavement. There is still too much friction there for the drivetrain to handle. A4wd is ok, but 4hi or 4low should only be used on the slick stuff.
Good luck with your problem solving. Definitely has a bind in it somewhere. Could be the half shafts and CVs on the front end.
Hmmm. I spun the bearing on the CV coming out of the transfer case on my 99 V8 AWD a few years back. It would drive, poorly, but would crack and pop anytime I accelerated. I was able to reach under the truck and physically move the front shaft with my hand some, whereas it should have zero play if all is good and well. I know the TC's are different, but it's still a CV coming out of your case. Just a thought.
so i took the front drive line out with out destroying anything
cv joint felt rough and would bind by hand when rotated
drove exploder around and switched between 2wd,4hi and 4lo
and no popping or banding
95% positive it is front drive line cv joint
You might want to search the junkyards for that driveshaft. The replacement on my 99 V8 from Ford was nearly $600 before installation. All said in done, in 2005, it was almost $900 to get me out of the dealership. Expensive day.
