At 3993 miles, I got the "Exhaust Fluid Range, 799 Miles" message.
At 4274, I added 2 1/2 gals of DEF. At the next start-up, I got, "Exhaust Fluid Range 800 Miles". I'd hope 2 1/2 gals. of DEF would be worth more than 800 miles.
The system recognized additional fluid, but didn't give me credit for 2 1/2 gals.
Currently, the system says I have 492 miles remaining (this from the 800 it gave me after adding 2 1/2 gals). So..If no more fluid is added, will the system shut down at the end of the 492 miles, even though there is 1 1/2 +/- gals left?
yes your truck will go into limp mode if you do not add more def. you need to fill the tank more then half for it to reset. read abound their are a bunch of threads about this. also its best to use fords filler spout as it will not let you over fill the tank

Diesel tech at my local dealer is having the exact same issue. He had a 6.7 in his bay doing the exact same thing, customer added 2.5 gal to a DEF tank that was showing less than 500 miles to E. System did not reset itself and the countdown to E is still running even though there is at least 3 gal in the tank.
My Tech friend called me Fri afternoon to ask if I had seen any other issues like this, I told him no, but now on Mon I can call him and say yes!. He plans on first filling the tank all the way, then troubleshoot the system. Progress will be made in this issue.
It seems that you really need to fill the tank 100% once you get the 800 mile message in order to reset the system. In my opinion it's a poor design, but is it really going to kill us to just fill the darned thing up if that's what it takes to make it work properly?
Ya, I know. I would never leave the tank partially empty, I always fill it with as much as it will take. It's probably the trick but eliminating a possible bad sending unit is important because it will shut the truck down eventually. At least, that's the way dealer mechanics have to work.

I refill mine at the earliest convenient opportunity after I see it is under 1/2 full. I have used the Blue DEF from O'Reillys twice and their spout works fine. I have refilled at the Pilot I go by when I travel to Indy. There dispenser DEF was $ 2.79 a gallon. I took a fuel can with me and bought 3 gallons for the road. I have never seen the 800 mile warning, doubt I will.

That is what I was planning on doing as well. The first (and only) time I was under 1/2 I bought the 2.5 gal jug. The tank did not take it all so I ended up putting ~500 more miles on it and poured in the rest.
But I noticed that if any of the fluid remains in the nozzle or any place it can dry out -- it crystalizes. So, next time I am probably going to wait an extra 500 miles before refilling. Or I guess I could just rinse everything off real well, but I didn't like the fluid coming out of the fill tube.
I think I read where this issue is corrected in the latest update.
"The diesel exhaust fluid (DEF) warning messages won't reset after refilling DEF tank with key on engine running (KOER), malfunction indicator light (MIL) on with diagnostic trouble code (DTC) P2459, P2463 and/or P246C for diesel particulate filter (DPF) restrictions"
Good topic, I didnt realize that the DEF was a5 gallon tank. How often is it shot into the exhaust and is there a read out that tells the driver that this is going on?
No readout as to injection activities nor is one really needed. It is a computer controlled event and how often and how much depends on several operating conditions. Heavy loads and hard use sucks up more DEF. I get about 1200 miles out of a gallon of DEF. That appears to be about average consumption. It is not the same as the DPF system which does let you know when it begins a regeneration cycle.
I just got off the phone with the diesel tech I know, he spoke with a Ford engineer and here is the solution:
When the DEF tank is depleted enough to display the "800 miles to E" message and begin the countdown, it is mandatory to add a minimum of 3.5 gallons to the tank for the warning system to reset.
