So I have a 2003 F2504x4 7.3l auto trans with manual shifter on the floor for the 4x4 and OEM manual locking hubs. So my 4x4 is not working. The manual locking hubs where hard to turn so I was assuming the needed to be serviced/replaced. I performed the following tests that I found online and would like your input if I am heading in the right direction to replace the hubs.
1) Unlock hubs, ensure by turning the axle shafts behind each tire to ensure they turn freely. Drivers side turned freely. Passanger side did not. Removed the hub and when I would move it to lock/free it would clunk and sometimes worked. Reinstalled it and verified that I could then spin the axle.
2) Start truck, place in 4wh Hi. Manually Lock Hubs. Move forward and back a few inches to ensure engagement. Did
3) Place in park, shut truck off, crawl under and attempt to turn the front drive-shaft. Does not turnIf it turns, your X-fer case isn't in 4x4. (Or is Busted) If it doesn't turn, the 4x4 system is ok. Now you'll need to try and turn the axle shafts behind the front tires again. They Don't turnIf they turn, but not the drive shaft, your front diff is busted. If the axle shafts won't turn... your problem is in the hubs.
Is this a good test? Also if I buy the Warn Premium hubs do I need to replace those 2 or 3 washers behind the hub?

Just performed the same steps as above but left the hubs in free. Front driveshaft and axles are locked. I then had a buddy drive and observed the front driveshaft and the axles are spinning. So I am assuming that it is the hubs are bad? Any help?

lock the hubs. with trans in park and transfer case in 2 wheel drive.
reach behind hte wheel and try turning the axles. if the both do not turn the hubs are good.
next reach under and try turning the front driveshaft. if it does not turn the front diff is good.
now unlock the hubs. the drive shaft and axles should all turn.
hubs unlocked, put the transfer case in 4 high. the front driveshaft should not turn.
if it does, the problem is in the transfer case.
Just a lil caution note: There is a phenomenon called drag involved.
Even in 2 wheel drive. spinning either axle on an open diff may spin up the driveshaft with the hubs unlocked and esof in 2wd.
Gently place a strap wrench or monkey wrench on the driveshaft if it spins or have a helper hold it stationary. Then try spinning the front axle shafts.
As stated above, 4x4 locked in, driveshaft should not rotate. Open diff, 1 may rotate and the other wont. (still with hubs unlocked.)
If 1 doesn't rotate locked in. TX case is good.
Easiest way to think about it is this. When you engage your trans case with the hubs unlocked. Your 4 wheel drive ends before the hubs.
Lock your hubs with the rest of the system in 4x4 and you extended the 4x4 thru one or both wheels.
open diff will not make any difference on axle spinning if the hubs are locked and good.
a working locked hub means the axle on that side will not turn. and if both hubs are locked, the driveshaft will not turn if the differential is good.

Yes I was in the snow. Yes just the rears spinned. Also when I turned. The wheel I don't feel any binding of the wheels when I hard turn. Unfortunately the company shop lift has a mustang parked in its spot. I can't lift the truck and try to see if all the wheels turn off the ground.
If it works sometimes and not others, it could be the lockouts. Mine went bad last spring, Usually in mud or snow, Then when I got home and tried to check it out everything seemed to work.
Ended up being one of the lockouts had a snap ring come apart inside the lockout. Installed new warn hubs and it's worked ever since.
